View Full Version : My 68 Cougar Pro-Touring / Resto-Mod Project

I've been working on this project for some time now . This project started when my brother in-law gave me this Cougar that he'd owned since 1969 . He took it off the road approx. 20 years ago when it started running rough and he couldn't seem to figure out why . The guy I sold the pure stock 289 to for $200 informed me that there was a hole in one of the piston tops . I've torn it down to a bare shell and have been repairing any rust damage that I have found , which has been found in the rear quarters and front torque boxes. I have replaced the complete stock front suspension with A TCI front suspension kit including cross-member , tubular upper and lower control arms , Ridetech coil-overs , power rack and pinion , sway bar , 2" lowering spindles , and Wilwood disc brakes . I've installed a Detroit Speed mini tub kit , sub-frame connectors , and rear torque boxes . I plan to install the Detroit Speed Quadra-Link rear suspension when I have the $$$$ . As for the power plant I have installed a GM 6.0 LQ9 LS motor and a 4L65E transmission . I've set the motor back as far as I could without getting silly , that being said I've modified the firewall and have fabricated a whole new trans-tunnel . I've had to do some minor body work . My recent project has been replacing the rear tail-light section sheet metal and welding in a 68 Shelby Mustang tail-light panel. I've always thought that the Cougar tail-light looked really heavy on the eye. Pictures to follow .

I've just about finished grafting in the Shelby taillight panel , a little more sanding to do. Here you can see what I mean about the Cougar taillight assembly being heavy on the eye compared to the Shelby piece.

Thanks , ya , the car is very solid . The floors are just like the day it rolled out of the factory . As for why not a Ford engine ? , I have nothing against Ford power but it all came down to $$$$$ .I've owned a 88 5.0 Mustang in the past , so I've been there done that . A mod motor or a Coyote engine , too much money but for different reasons . A Coyote cost too much to start with and a Mod would cost too much to unleash the same amount of power plus I just want to play with a LS engine .

Thanks guys . I realize that putting a Chevy in a Ford is going to ruffle a few feathers but I'm OK with that , I'm not the first . Check out all the 32 Fords at your next car show / rod run , you'll see what I mean .

105629Thanks Wayne . I thought that I'd start on the rear valance today . My plan is to combine the stock piece and again a 68 Shelby piece . Originally I was just going to graft in the exhaust cut outs but when I stripped down the original valance I found lots of filler . From the back side I could see that there was a crease and filler poking through a half dozen holes ( lazy body man ). I believe that I can get the Shelby piece to work , it's going to take some metalwork but hey I've got the time and material . Also by using the Shelby valance it has the license plate mount , the Cougar had the plate between the taillights which I lost by going to the Shelby taillight panel.

I got the valance all figured out and I'm very happy with it . I installed the rear bumper , fender extensions and trunk lid just to get a look at things . Next job is to get the bumper to fit better , it's twisted and the top and bottom sides is in need of straightening out . Bumper jack damage I presume . The bumpers will be painted body color .

A brown truck brought me a box from Amazon , Kooks stainless headers built for a 2010 Camaro SS . They fit between the rails BUT I'll have to build new motor mounts AGAIN for the third time and the steering shaft is going to be fun as well .

I think I am going to have to "notch" the underside of the bumper to get the license plate to sit where I want it though. Man those lights are going to look sharp. Subscribing!!

Thanks , the underside of the bumper will need to be modified not only for the plate to sit in the correct (to me) spot but also for the license plate light . As for the gas cap I'm leaning towards using a piece from Ridetech .

I love the Cougars. A '68 Cougar taught me not to pinch the exit of a corner...fortunately a rear bumper and gas tank were available in the local junkyard.

Do you have any other pictures of how that valance fits, any straight on shots? how much trimming/ modifying did you actually have to do? Have you test fit the lenses yet,.. you should so we can all partake of the awesomeness, lol!

I'll post some good pics when I take some , haha . I really didn't have to cut up the Shelby valance that much . It's pretty much a flat piece compared to the Cougar valance which curves around on the ends . Yes I've test fit the lenses and they look great , pics to follow .

Here's the header that won't co-operate with the steering shaft . The green tape shows the path of the shaft , I ordered a couple of stainless U-J bends from Summit that should help get the job done , should be a challenge .

The link below is the mounting plate that I grafted into my firewall for mounting the Wildwood setup. Obviously you can cut off the extra clutch hole and fab this piece in. The same Pedal setup for cheaper is in the link in that other thread you saw, and you can choose your master cylinder bore size during checkout while ordering online or just calling in the order might be easier.

10 days ago I ordered an Borgeson double u-joint from Jegs for the steering column . Hoping that it might help fix my problem . FedEx delivered it today ............ correct part ordered , wrong part sent !

Well Summit sent me the correct u-joint but it turns out that I don't need it after all , it's only money . I did manage to finish modifying the driver side header to clear the steering shaft. I ordered a couple of stainless j-bends from Summit. I learned a lot along the way , like back-gasing when tig welding stainless. Here's how it turned out , it looks like the lower pipe goes everywhere in the picture but it looks a lot better in your hands.

It's been a while since I've updated here. I've modified ( smoothed ) the firewall for the second time , I wasn't really happy with the looks of the first attempt. I've also finished with the rear valance mods , very happy with the outcome.

I spent the afternoon installing a Electric-life power trunk release kit and aligning the trunk lid . The trunk lid seems to be a bit high in the centre , so some time with a BFH and 12" 2x4 was in order . Fits better now .

There is a method to the madness of shaving the cowl . Not only does it clean up the cowl but since I've changed the firewall ( smoothed and moved a section back 3" ) the stock heater box no longer fits . I planned on installing a Vintage Air A/C unit anyhow ( when I have the cash ) and this set up doesn't require a fresh air source it just recycles the cabin air . So the cowl vents are not needed , so why have them .

We put classic air system on my son 68 fastback and it works great, you're right the system does not need the cowl for the AC or heat.

I'm stuck in a tough spot here .There biggest rear tire that I can run requires an 11" wheel and we all want to run the biggest tire that we can get away with , right?. The thing is that there is a big difference in price between an 11" wheel and a 10" wheel plus there is a larger selection of 10" wheels without getting into custom sizes . I guess it comes down to compromise , this sucks . It's not going to be a show car or track car , it's going to be a street car . Some of these pro-touring wheels are $1100 a piece American , I'm Canadian so add on another 20% plus freight .You can see where I'm going here , again compromise . It still sucks .

Don't be down about this. If this is a street car you don't need to run the biggest tire possible.
What's the max size?
You can run a 275 tire on a 10" wheel and I assure you, it'll look huge on a cougar.

Thanks , the 295/35/18 is a good choice since it's only .7" narrower and .5" taller than the 315/30/18 . Plus I can get away with a 10" rim plus safe some $$$$.

It will look massive under a Cougar! It's also not good to have too much stagger with the tires. What size are you going with in the front?

265/35/18 on a 9" wheel . The 265/35/18 measures out at approx. 10.7 wide x 25.3 tall and the 295/35/18 is approx. 11.9 wide x 26.1 tall .

Now here are my choices and prices that I'm looking at .
Continental Extreme Contact DW $1516 cdn
Bridgestone Potenza RE760 Sport $1290 cdn
Michelin Pilot Sport PS2 $2148 cdn
My first choice would be the Michelins but in the interest of saving $$$ , I'm leaning towards the Continentals . Your input is welcome people .

Nice clean slate. You may want to consider making a steel firewall to divide the trunk from the passenger compartment. I think WCCC makes a panel that is not very expensive, or you can make your own.
As for suspension, there are plenty of choices besides DSE.
You said this is mostly a street car, right? Why not go with leaf springs and a TCP panhard rod kit? Maybe add some Caltracs?

2nd of the steel panel behind the rear seat. I remember an site a few years ago where the fella measure deflection of a stock early Mustang chassis and the 2nd most effective stiffener that one could do to these cars was to solidly mount a rear firewall (ideally weld in place).

I realize that there are lots of options as far as rear suspension. But I'm sticking with DSE , seeing as I've already installed their sub-frame connectors, rear torque boxes and mini-tubs . It's a very well engineered set up and I don't think the price is out of hand at $3000 . Besides what ever suspension that i was to go with it would come out of the US and I'd have to pay the extra 25% on top .
As far as the rear firewall , that's something to consider. Thanks

Today I panel gapped the driver side door , I realize that without a before picture that this doesn't say much but I had to weld in a length of 1/8" rod and then I still had to add a bit more weld to the middle section . I ended up with a 3/16" gap . It's worth the effort .
Andrew , I'm sure I'll be very happy . Piece of mind is worth something .

There sure are a lot of really nice wheels out there and I'm sure they're worth every cent but holy cow !. $1500 a piece for some , now if you have an all out race car that gets abused ( in a good way ) I'm sure they're worth it . But on a street driven machine it's a bit much . I've found one manufacturer that builds some really nice wheels ( forged aluminium , made in the US) at $720 a piece . Even that is a pretty penny , plus I have to tack on 25% more because I live up north . I know I've wined about that before but it's a fact of life . I need a 18 x 9 and a 18 x 10.5 or 18 x 11 , help please .

Love the build! For wheels have you checked into Rushforth? They make a nice custom wheel for reasonable prices, but I defs hear you on the exchange right now it sucks! Good on your for sticking to your guns on the DSE stuff, I put their quadra link and tubs in my 67 Fastback and the quality of this stuff is way above other kits I've seen like RCI, TCI, Ridtech etc..
Once my car is done, my dad and I are about to start a 69 cougar convert! not pro touring though all stock :( Neat car actually its an XR7 convert, 428 CJ 4 speed!

Thanks for the vote of confidence !. I've put a lot of hours into this valance and it's coming along. Hopefully I can post a picture mid-week. I put a lot of time into what size tire to run in the back . Detroit Speed has some recommendations on tire size for the minitub kit but they're for early model Mustangs but they put me in the ball park. Michelin and others post all their specs online so that's a help . I believe I nailed it with the 295's.

Here is my 68 Mustang valance modified and installed on my 68 Cougar . I'm glad that I don't charge myself by the hour to do these kinds of things because I'd go broke . This is after the first stage of body work. Actually it looks like crap in this picture .

It is a bit on the rough side , I still have it and I'm sure that I'll spend a day on it trying to made it straight . I just really wanted to try something different and put myself through the pain and agony of trying to make it work . I must be some kind of sadist !. I very easily could have done the body in half the time but I've chosen to go the long road.

There are "affordable" options out there, especially in the 5x4.5" pattern. My "track" wheels are aftermarket from Late Model Restoration. They are 18x9 front and 18x10 rear for 2 different year Mustangs. Cost $620 total for the set.

Front valance looks good so far,... yes shame on you for a terrible picture! jkjk.. How much modifications where needed to get it to go in, what all did you have to do?? looks like the license plate notch in the bumper lined up pretty good, are you going to have to modify the bumper in any way? sorry for all the questions, it just looks so cool and I have wanted to incorporate some GT 350/500 styling cues in my build and you are paving the way for us less experienced builders. The licence plate recess lines up perfect with the bumper . There are flanges at both ends of the valance that mate up to flanges on both fenders . The holes don't match up so that has to be addressed , the flanges on the valance are also cut off about 3/4" out from where the fenders meet the valance . I also removed approx. 1" of sheet metal on both sides between the licence plate recess and turn signal cut outs then I welded them back together ( tacked together actually ) . Then I centered the valance in place . Take note where the bumper brackets protrude and cut notches on the top of the valance , starting small and sneak up bit by bit until you are happy with the fit. Then with the end flanges in place (bolted or clamped to the fenders) I scribed the back side of the valance where it meets the flanges . Then you trim along the scribed lines . Next step is to then tack the valance to the end flanges . Make sure and check that everything is square and even and that you are happy with the fit before you do your final welding , also do small stitch welds moving around so as to not over heat any one area and warp the sheet metal . With the valance in place fabricate two mounting brackets that will drop down from the bumper brackets to the back side of the valance , nothing to heavy duty 18g sheet metal will do nicely. Then sand/grind your welds smooth and then do your body work . Please hammer and dolly your piece as flat as possible to keep your filler usage to a minimum . In the end you'll have 8 attachment points , there are two on the bottom at the frame that line up perfectly , four at the fenders , and the two at the bumper bracket . Just take your time and don't rush it , You can do it , good luck .

The Cougar valance is a flatter piece , the Mustang piece has more of a curve at the ends .

Today while trimming the rear wheel wells I noticed some metal work that I wasn't quite happy with so I sanded and welded and sanded and filled and sanded now I'm happy . I sure hope that I get this thing poly primed while it's warm enough!.

Fed Ex delivered my American Autowire Classic Update wiring harness from Summit Racing yesterday . Today I primered the inside . I've been in contact with Rushforth Wheels about some ideas on what to mount my new Michelins on . They're approx. 3 hours south of me in Tacoma , Wa. and they manufacture some awesome wheels . I'm looking at their Wildside wheels in a smoked titanium with polished lips , goggle them , they're nice !!!!.

I think it will look great . The Cougar dash is just plain ugly IMO , plus the Cougar dash pad is approx. $500 compared to the Mustang pad at approx. $190. . I planned on redoing the dash anyhow as it was a bit on the rough side . The Mustang dash is a lot better looking .

The Holley Dominator ECU doesn't need a TAC module and uses Gen IV throttle pedals.

I bolted the engine & trans back in this weekend so that I could figure out where to cut out two 2 1/4" holes in my smoothed firewall . One for the engine harness and one for the trans & DBW harnesses. I've also come to the realization that these Kooks headers hang to low for my liking . Even after I went to all the work of modifying them to clear the steering shaft , they're just not going to work . It was a gamble from the start that they would work , sometimes you just have to bite the bullet . At least they'll look good hanging on the shop wall , I'm looking at a pair of shorty/mid length units that should do the trick (fingers crossed .... again).

Some interior bodywork got done today . I've fabricated AC vent housings in the lower corners of the dash and also smoothed the dash where the ashtray was . I had to fabricate a perch for the DSE wiper switch , just above the driver side AC duct . I've also noticed some areas where my shade tree bodywork is not quite to my liking . Bodywork never ends , tears .......

The Hooker manifolds fit well and by all accounts flow well. My Cougar dynoed at 325rwhp, which is what you would expect for what it is...

Thanks Andrew , Since I took a high $$$$ bath on the Kooks header gamble . I decided to take a low $$$$ shot at a pair of Chinese ebay stainless 1 5/8 primary LS swap short tubes . I've got to say that I'm very happy with the quality and fit of these pipes . Sure , their not going to make the same power as the Kooks by far but they work for me . Ground clearance is not going to be a problem at all . I've purchased a pair of v-bands and 45 degree 2 1/2" stainless elbows which have worked out just great . Job done .

Those look very similar to the headers I put on my Falcon. I was impressed with the fit and finish--they looked a lot more formidable than the last set of Hedmans I put on the last Ford engine. I've yet to heat them up, though . . .

i have Chinese headers on my truck, they turn very ugly once you get a splash of water on them while hot so i'd recommend having them ceramic coated

Sanding the poly-surfacer , built a bracket to hold the Alpine stereo & amp , planning the mounting bracket of a Lokar trunk release lever , and pulled the engine and trans , again ! . I shaved the trunk lock and installed an Electric-Life power trunk release , so I thought it would be a good idea to install a manual release inside . In case the battery goes dead , which will be in the trunk . I'm planning on using a Detroit Speed battery relocation kit . I decided to go with the B&M Quicksilver shifter . I don't plan on using it as is . I want to fab up some type of console . I think this will be a good project for the winter months . My plan for the summer will be to hopefully spray some primer sealer, basecoat & clearcoat on this thing . I'm still trying to decide on a final colour , It will be in the silver to grey field of colours .

Thanks , I used the mini-tub kit for early Mustangs from Detroit Speed . It's an awesome product , easy install if you take your time and go step by step . The rear section of the tubs needs to be modified as Cougar tubs angle back and are not round like in the Mustangs . If you have the proper tools , you can knock it out as well . Sorry I didn't take any pictures but if you go on youtube you can see the install video from Detroit Speed .

I will be installing the DSE Quadralink rear suspension . You pretty much have to go with a four link with this mini-tub kit . So far I've installed the DSE frame connectors , mini-tub and torque boxes .

I sanded the first coat of poly-surfacer after applying a guide coat and decided another coat was needed . I also noticed a couple of areas that needed a little more work . So I looked after them and sprayed on another coat , applied guide coat and I've sanded over half of the car . Looks good . Body work can drive a man crazy , I realize that I'm picky and I also realize that I'm not a bodyman by trade and that a lot of people wont notice the little spots that I do . So I've decided "good enough" or this machine will never get finished . Once I'm finished sanding the poly-surfacer (which will be very soon) , I'll spray on some 2K urethane primer surfacer , sand that nice and smooth , then spray on some paint . I just have to decide on a final colour (colour, yes I'm Canadian) . My plan has been to have it painted by the end of summer . Fingers crossed

Thanks man . It's very hard to make a final choice on colour, the colour can make or break a vehicle . Case in point the new Camaros , I hate them in yellow but in dark blue they look awesome . Colours can hide or magnify body lines . Plus I've been using Eastwood products , so I'd like to stick to their colours . But then I haven't sprayed on my primer sealer so I could go with another brand.

Paint is ordered ................. Silver , I'm keeping it simple because I'm painting it myself. I'm awesome at primer , we'll see how basecoat / clearcoat goes. I'm very positive that it will go quite smoothly . The big brown truck is bringing a Comp Cam and etc. tomorrow from Summit , I love it when that truck pulls up . Just watched a few episodes of Roadkill Garage , love the show . In episode 1 David refers to the Cougar as an "ugly version of a popular car (Mustang)" . Which I strangely enough agree with , which is one of the goals of this build is to knock the ugly off of this vehicle . Comp Cam and kit installed without any problems . This LSM Racing valve spring compressor is the cat's ass . Worked awesome , it cost quite a bit more than others but it's built like a tank. I compared the old cam to an old SB cam and what a difference in cam journal size . Now to make it pretty.

I've pulled the fenders and hood off so that I can spray the engine compartment semi-gloss black . The engine is all back together after the cam change and sprayed with a ceramic engine enamel paint . I also spent a few $$$ on a TCI convertor 2400-2800 stall . This convertor should work out just fine with the Comp Cam .

My whole plan was to have this car painted by the end of summer. So far everything is going to plan . I should have it sprayed within the next couple of weeks . I'm really looking forward to putting this cat back together . Once it's painted I can put the engine and trans back in , that's why I decided to purchase the TCI convertor now . I thought about going with the stock convertor and seeing if it liked the cam but then thought differently . I've got a garage full of parts that need to find there way home . I've spent a few $ lately on parts and tools and I need to settle down and get to work . That's not to say that I haven't been putting in garage time , I have been . It's just time to empty these parts shelves and pay down the Visa .

I painted the body/cabin ? yesterday , three coats of color ( metallic silver ) and three coats of clear . The doors , front fenders , hood and trunk lid will have to wait till the spring. Helping out family burned up three weekends so I feel a little behind . I'm very happy with the outcome , this was my first attempt at spraying color .

Well Summit sent me the correct u-joint but it turns out that I don't need it after all , it's only money . I did manage to finish modifying the driver side header to clear the steering shaft. I ordered a couple of stainless j-bends from Summit. I learned a lot along the way , like back-gasing when tig welding stainless. Here's how it turned out , it looks like the lower pipe goes everywhere in the picture but it looks a lot better in your hands.
I appreciate you bringing your business to us guys at Summit! When I finish my Mustang build... and my Galaxie... and my dads Mach 1, I plan on building a cougar. I may end up robbing some ideas from you!

I painted the taillight panel semi-gloss black and mounted the Holley Dominator ECU , plus ran the engine harnesses through the Earl's seals it grommets today . I'm sure most of you know about these releaseable cable ties , they're awesome when you're first running your wiring .

Wiring hasn't been a PITA so far . American Autowire makes a great kit . I'm just taking it slow and it's falling together nicely . As long as you read the plans as you go and remove any wires that won't be needed such as the distributor/coil wires there's no headaches . Plus I'm wiring in the Holley Dominator EFI harness at the same time . You just have to concentrate .

Nothing really to mention . I've pretty much taken the last 2 months off of working in the shop , it's cold in there. I've got a small ceramic heater to warm things up but it's still chilly. I have been collecting parts , I've spent many hours on this magic box looking for great deals and I've found many . Such as a Magnaflow 2.5 stainless hot rod kit that sells for $607 US at Summit/Jegs that I found on Amazon.ca for $336 CDN ! with free shipping which is just bananas . When buying out of the US we have to add a 33% , so $300 becomes $400 . Enough whining about that. I've also collected Autometer Ultra-Lite Carbon Fibre gauges in 5" & 2 5/8", Russell AN fittings , Russell ProClassic Hose , and other bits and pieces . I'm going to get out there today and hopefully get some work done .

I've been getting s##t done . I have installed 3/8 SS fuel lines from the passenger side front wheel well to just in front of the back tire where I've mounted a Holley EFI fuel filter. I'm also running a Areomotive regulator and Earl's line and fittings . Wiring is also an on going project . I'm also building a centre console ( early stages ).

You're doing such a good job with this built. I'm quite confident this will be one of the nicest Cougars on the planet when you are done. No doubt about it.
As for under dash space, the Cougars seem to have even less space than first gen f-bodys...
Can you post some pictures of how the shifter is actually mounted to the trans tunnel?
*edit* I see in previous pictures you're going to have a nice console to hold the shifter...

Thanks for the kind words Andrew , you're too kind .What I did here Andrew was fabricated a mounting plate and tacked it to the tunnel . This gave me a flatter surface to mount the shifter too plus it raised the shifter up just a bit .

This weekend I fabricated a rock guard for the fuel lines and continued on the centre console . I've mounted the Vintage Air A/C controls in the console and I plan to install two more A/C ducts in the front part of the console

Is that an electric steering kit you have on the steering column? Is that the EPSA kit or the saturn kit? If so can you post what you used and where you cut the column to fit?

Update , lately I've been Installing the dash and wiring . Plus I've been waiting on parts , apparently it takes approx. 50 days to get a box of weather stripping from Salem ,Oregon to Vancouver , BC , unbelievable !. As I've noted earlier I've gone with a 68 Mustang dash over a 68 Cougar dash . Why ? first thing : Cost , Mustang dash pad $150 , Cougar $ 300 +. Second thing : Looks ! . The Cougar dash was in terrible condition and needed a redo . I'm hoping to finish painting the other panels in the next couple of weeks . At the moment I'm installing weather stripping and assorted trim pieces around the door/quarter windows . I'm sure glad I picked up an assembly manual . I also have my centre console at the trim shop being covered , he told me that he's busy and it will be ready in approx. 6 weeks ( I guess that's a good sign ) .

Thanks, those are the original 68 Cougar seats that were installed at the factory. Probably the same frames as a Mustang would have.

Hi those appear to be the mini tubbed inner wheel wells. Can you talk more about that area for me? Do you have more pics of it underneath. I'm doing the same thing right now, but I'm not sure how much more to pinch against the frame well. I also have a big gal towards the back of the passenger side outer wheel well to new one

Thank you. I didn't buy the Detroit speed kit. I purchased the wide wheel wells from mustangs unlimited only for the 68 cougar. I'm mating the bottom of the well to the frame and spot welding that. What part of the back did you mod? Did you have a big gap towards the back from the stock outer wheel well? That's what I'm dealing with right now.

Since your tubs were made for a Cougar and not a Mustang you shouldn't have to worry about modifying them .

Sorry I don't have any pictures of the mod to the tubs . You need to modify the back half of the Mustang tub so that it slopes back . As I've said the Mustang tub is completely round and the Cougar piece slopes back on an angle . Buy the DSE kit and compare the two tubs and you'll see what you need to do . It's not a difficult job . As with anything else , just take your time and it will turn out just fine . I used cardboard to make a pattern , then transferred it to 18g when I was happy with the fit . I'd take pictures of the finished product now but they look just like a stock tub and you really can't see the mods after I metal finished them .

Since your tubs were made for a Cougar and not a Mustang you shouldn't have to worry about modifying them .
Just FYI. Unfortunately for us cougar car owners, the cougar and mustang wheel wells are not the same hence why you have the gap and langleylad had to modify the DSE tubs he used. I know vendors list some of the mustang parts will work on the cougar but that is not the case. The only sheet metal I am aware of that interchanges between the 2 cars is the firewall forward in the engine compartment and the floor pan. The seat risers are also different between the mustang and cougar with the cougar being lower of the two. The wheels wells you bought from Mustangs Unlimited are for mustangs "only" even though they list them to work on both cougar and mustang. I say "only" because anything can be modified to fit. I was actually looking at purchasing the complete wheelhouse since mine are shot, but was curious what mods need to be done to make mustang wheelhouses fit a cougar.

The modification that I did had nothing to do with the gap . The DSE mini tub kit that I installed comes with new frame rails that replace the Cougar/Mustang rails. The new mini tubs sit right against the rails . The mods to the tubs were to match the shape of the Cougar tubs not to fill a gap between the tub and frame rail . The Cougar tubs are slightly longer (front to back) than the Mustang tubs .
Edit : I just reread your question , I think this may be the gap that you are talking about . The gap behind the tub not between the tub and rail .

This is the part I was curious about since I didn't have mustang wheel tubs to compare to. Do you recall the difference in length? Was the shape/contour close though? What I mean is if I cut a mustang wheel house in half at the wheel center-line, can I just add metal to the center to account for the increase in length or is most of the increased length rear of the wheel center-line?

I know what you are talking about but unfortunately that won't work . As the inner half of the tub ( which you are replacing ) has to have the same contour as the outer half . There is not a big difference between the two but there is a difference , it has been a while since I modified these but I'd say it was maybe 2 inches .

That is a large gap . You also see the difference in contour that I was referring to . The DSE tubs are shaped differently compared to these ones , designed for more clearance . I'm running Michelin 295/35/18 in the rear and they do get close in the front of the wheelwell .

Painting is done ! Considering that I painted it at home in the garage , I'm very happy with the outcome . Is it perfect ? No , but I didn't think it would be . I'm also very happy with how the Shelby tail lights turned out .

It's been kinda cool out in the shop lately to do any thing constructive but I did manage to order the rear suspension from Summit Racing . I went with the Detroit Speed Quadralink kit . It's built for 66-70 Mustangs but with some slight mods it'll work with my Cougar . I love working with quality parts .

Wow love this build langleylad. I'm in the Langley area too, actually Cloverdale, and would love to see what you've done in person one day. I'm on my 4th Cougar project as I just picked up a nice 68 with plans to slowly do what you are doing after a hiatus of a few years. Think I will eventually go with a Coyote swap as I loved that motor after having a Brown Bros. built modified 2011 Mustang GT convertible for a few years.

Finally received my order from DSE and proceeded to cut out the rear floor section . I've got to work slowly as this kit was designed for Mustangs not Cougars . Cougar rear springs are 6 inches longer than Mustangs . The DSE kit is based off of the front rear leaf spring attachment point , so I figure if I move this point in the Cougar rearward 3 inches I should be good to go . So good so far . If I make a mistake the axle won't be centred in the wheelwell . I've also installed a complete Vintage Air A/C set up including their Frontrunner kit . As well as a Be-Cool LS swap rad and Dual Spal fans .Sorry for the sideways photos . I don't have the patience to figure out how to fix it .

I would love to run a PWM controller for the fans. These fans can draw up to 100 amps and I haven’t found a controller that can handle 100 amps. Since I’m running a Dominator ECM , I could run dual GM C6 PWMs and stage them . By the time I buy two controllers and two plugs I’ll have close to $500 in them , kinda $$$$ . The Derale piece can’t handle 100 amps ,. Any ideas?.

Use different fans? lol...Most fans I've seen seem to be in the 25-35A range (ea) 100A seems like a LOT.

Junk yard. 2008ish Ford Fusion controllers. Same as C6. Should run you about $25USD.
I wouldn't stage them. Just keep it simple and run them together. You'll be able to control the airflow by fan speed. You can score the connectors with the controller. Just buy new terminals from Mouser.
You can split a single PWM- output into two controllers.

I think you're confusing inrush current with continuous current. Both fans probably do draw around 100A inrush current but the continuous current is probably closer to 20A each. Any good PWM fan controller should be able to handle the inrush current and continuous current as long as the controller meets the continuous current requirements.

Thirty three amps is about what a C6 fan draws. It's 400 watts. Two controllers should work great.

Two steps forward , three steps back . One of the problems with working on a tight budget is that you can't buy all your parts at once . Years ago I was able to purchase some of my DSE parts but not everything at once . I purchased the mini tub kit , subframe connectors and two pairs of rear torque boxes . Two pairs to make one pair , the boxes needed to be lengthened to work with the Cougar . So with the modification done and installed along with the connectors and tubs everything looked great . Last forward a couple of years and the purchase of the DSE QuadraLink complete , the last piece of the puzzle . DSE has redesigned the rear torque boxes , much stronger I might add . So today I spent a couple of hours cutting out the old style boxes ( only one side ), damn I did a good job installing the old ones .

I visited my local Pick-a-Part today and scored an 98 Explorer 8.8 with limited slip , 3.73 gears , 31 spline axels and disc brakes for $99 . It took me 2 1/4 hrs to pull it . Started cleaning and cutting off the spring perches and sway bar mounts as soon as I got it home . It was a good day .

I've been busy in the shop lately , get'n **** done as they say !. I've narrowed the left side axle tube , welded on the DSE 4 link brackets , rebuilt the traction-lok dif ,finished installing the QuadraLink , finished the rear floor section , fabricated trans-cooler mounts and started bending the cooler lines . I thought that the stock style fuel tank wasn't going to work as it would make things tight to fit exhaust . With the DSE QuadraLink suspension there isn't much room when the stock tank is used . This is why DSE offers a custom stainless steel tank , that has all the bells and whistles and sells for $1350 plus $50 for the fuel sending unit . As this is a Cougar and not a Mustang ( as this package was designed for ) there is a extra 3" to work with . So the stock style tank will work just fine . I've ordered a Tanks Inc EFI tank with a Walbro 255 pump and their sending unit for $500 from Summit .

I got more work done this weekend . Even if I just get out in the shop during the week for an hour each night and do something productive , it all adds up . I've got a "to do" list hanging on the wall and it keeps me motivated . Plus it helps keep things in order , there are things that I want to do now but there are things that I have to do first or I'll just end up re-doing things . Today I was finishing the rear section of fuel line , 3/8 stainless . Man , it can drive you crazy doing this ! .

It sure feels good after mock up , test fitting and taking parts in and out to finally bolt them in and hope you don't have to take them out any time soon . I used Eastwood trunk paint covered with satin clear and POR15 truck bed coating on the underside .

Well thank you for the kind words . It's been close to 8 years in the making so another year wont hurt . Hopefully next summer it will be rolling down the road under it's own power . I still need to purchase wheels and interior . Fingers crossed , it will fire up soon for the first time .
By the way your Nova looks killer , my first car was a 64 Chevy II . So Nova's will always have a place in my heart .

Thanks! Firing yours up will be a milestone for sure... then banging together the interior and getting it sitting on the ground will seem much less daunting. 8 years is pretty serious but not uncommon... I've had mine for 14 years and it's been off the road for maybe... 6-7 of those years. It's been on the road pretty consistently from 2013 up until Nov 2017, then I took it off the road to twin turbo it... hoping to fire it up within the next month.

Today I installed the rear brakes / parking brakes . I went with a stock upgrade to Power Stop brakes . With the Explorer 8.8 there isn't much to choose from when it comes to upgrades . I could have changed out the axle ends to a 9" style but that would mean new axles etc ... . This set up should work just fine .....

I wouldn't modify the link bars , they're a quality piece . As I said , you just need to drill a new hole 3" back from the original front leaf spring bolt hole , lengthen the torque box , and fabricate/modify the upper frame link attachment boxes . DSE supplies a template for positioning the upper mounts . You don't need to be a professional fabricator to do this . If you don't want to go this route and would rather go with longer links then I'd contact DSE and see if they could build you longer links . They have a special swivel link on one end . I hope this info helps you .

I’m installing a Lokar e-brake . Actually I just ordered the cables yesterday. Lokar have a kit for the Explorer 8.8 . Reviews say it works great . I had to drill new holes in the e-brake mounting tabs to get it to sit at the correct height and not hit the floor.

Today I finished up the fuel pump/sender wiring . I built a electrical panel to mount the fuel pump relay and breaker plus whatever else that might need power . I'm sure it's overkill and not needed but who knows ?. I also plumbed in the fuel tank vent into the top of the filler tube with some 3/8 stainless tube ( leftover scrap ) . I bent up some trans cooler lines with the same tubing two days ago . Man ! that is one thing that will drive you crazy ! . You lay under the vehicle and measure and bend your tubing and try to fit it and bend again and refit and bend and straighten and rebend and through it away and start over and measure etc etc etc ...... It doesn't look as good as I want but this could drive me crazy as I said ! . I will cover all the wiring in Powerbraid .

Also, curious about this. I went with the Mustang Steve conversion on the rear of my 67 with an 8" (https://mustangsteve.com/product/cobra-rsm/) but I am having a hard time connecting the parking brakes to the original handle as I dont care for one that sits on the floor.
I have tried reaching out to Street or Track about these cables (https://www.streetortrack.com/Cobra-parking-brake-cable-conversion-pr-24093.html) to confirm that it will work but they have not returned my calls/emails. Does anyone know if they have a different number?
Has anybody used a different system to connect to the stock handle on the 67's?

This weekend I decided to dig out 1000 grit and wet sand the clear , nice and smooth . The plan is to spray on another gallon of clear . Also as I mentioned a while back , I want to see how the new Challenger headlights would work on this project . I ordered some off Ebay and have mocked them up to see how they will work . Here's some pictures , I still need to move them around , up and down , back and forth , left and right etc... plus the bumper is just set in place , the jury is out at the moment .

Interesting idea. I didn't realize the Challenger headlights were one unit (per side) until I suggested them for a friend's '76 Duster build.
He told me. I've never seen them used on anything else. I dig it.

I literally had this idea on my head but never had the opportunity to make it come to fruition after I sold my cougar couple years ago. I am glad, someone is making it a reality! I will be looking closely into this.

This is something that I've been struggling with . The hideaway headlights and sequential taillights are iconic features to an early model Cougar . That being said , if I do go with these Challenger headlights then the hideaways will be gone . Truth be told , I was never a big fan of them to begin with . They are a cool idea but I think they make the front end bulky and they are heavy on the eye . Then you have the Cougars that ran in the Trans Am series and they ran without the headlight doors in place , so if it's ok with Dan Gurney to run without them , why not me ? Ok ok that's pretty weak , I know ! lol .My other option is the custom grille by Wild Wes Paintworks . It is a solid grille that the lights shine through as it doesn't have retracting doors . This grille is priced at approx. $1000 . This plan of mine might not be everyone's cup of tea but oh well . The car still has sequential taillights which are now hiding behind Shelby lenses . Then you throw in an LS engine , complete TCI coil over front suspension , DSE QuadraLink rear suspension , 68 Mustang dash etc ... there really isn't much Cougar remaining ...
