Saw this piece advertised in Chevy Rumble. Looks like a good start for a DIYer. Retail price is $420 on page 4 of their pricelist - http://www.directsheetmetal.net/grap.../PRICE%204.pdf
Who would spend $420 on a piece of sheetmetal? I used 16 gauge scrapyard sheetmetal and the cost was only $12.

I did mine with a piece of polished stainless steel. Made a cardboard templete and cut it out to fit.

So if one were to use the DSE "fill plate" what covers the portion where the blower sits?

are you running a factory a/c or aftermarket? This is from the DSE website " Our exclusive Detroit Speed & Engineering firewall fill plate is an excellent way to smooth your firewall when installing an aftermarket air conditioning system such as Vintage Air. Our panel smoothes the passenger side firewall, while retaining the stock cowl to firewall seam. The weld-in panel is made of 18-guage steel and has a rolled edge. It comes complete with installation instructions and is stamped with pride in the USA."

I'll be running the Vintage Air "heat only" unit. The DSE panel, if I'm not mistaken, does not extend outboard to cover the blower hole. Am I wrong on that?

Here's how I did mine, really didn't take that long to do at all. I used some 18 guage sheet metal that I bought years ago to replace the floors in a Blazer build up that I did.

Ditto that. I have the DSE plate, it does not cover the blower hole, nor do I want it too.
Going to use the hole to route my ac lines.

Why are running AC lines to a heat only Vintage Air unit?

You guys are probably wondering how mine came out after all these months. Well its smooth as glass now. Took a piece of 16ga and covered up the old one (that way I know where to put the holes).

Used a piece of cardboard for the template. Welded all the way across the top and bottom.
