View Full Version : project "lowbuck sedan" - 65 falcon
65falkone
12-20-2011, 09:02 AM
I have been building this car on a crazy "low buck" budget for the last 3 years or so. Basically all mods have been done by me and all parts have come through CL and ebay or local swap meets. Into it for +/- $5k at this point
The 65 sedan started out life as a lowly 6cyl 3 on the tree bench seat car. After sitting for nearly 20 years I purchased it with the intent on "just cleaning it up a bit and getting it going..." Well 3 years later I still haven't driven it.
List of mods so far:
Mini tubbed
Mustang II front with 11" discs, Willwood MC
Air bags in the front
Removed dash pad, smoothed and painted dash
White face gauges with blue led lights
390 FE C6 drivetrain
Gilmer belt conversion
8" comet rear end - for now...
3" drive shaft - custom length
Custom EFI tri power set-up with NOS
Trunk mount compressor and air tank, Nitrous bottle and fuel cell
10 point cage
Sheet metal floor
Sub-frame connectors
Kirkey seats
Kilduff auto shifter
Still got a ways to go but at least all the grubby hard stuff is done!

what kind of intake is that? I love the IDAs
You may be surprised to hear that they are not actually IDA's... but thanks for thinking that as I was going for that kind of look.
They are actually 3 sets of 2 throttle bodies from a few 2008 Honda cbr1000rr sport bikes on a customized Edelbrock 3x2 old school manifold. Each throat is 42mm and all together x 6 it should be able to easily flow over 1000cfm if needed to. Each TB set is mounted to a custom billet aluminum adapter. The stock fuel injector ports in the throttle bodies are where the nitrous foggers now live. I had the custom velocity stacks made by a company that specializes in race bikes.
Still have to finish the linkage and weld in the injectors bungs in the manifold.
The whole set-up is going to be run with Megasquirt.

Welcome over here! Now you can see all the pictures I did not post on the falcon forum.
Your car is coming along. As a fellow hockey player (and I was born in san diego) I like the hockey sticks hanging in the background.

Been working on it as much as possible as I really want to drive it this summer..
I have put on an Edelbrock Streetmaster manifold and 600cfm carb for now to get it running. I will switch to the EFI set-up after all the other bugs are worked out.
I have run the fuel line from the carb to the low pressure electric fuel pump and to the fuel cell.
The front air lines have been redone in SS braided lines instead of the air compressor lines I was using to get it set up
I made some shorty block hugger headers (that were edited out of a BBC kit that I got off ebay). The pic make it look like there is all sorts of room but trust me there is not.
I have ordered a new polished 1 wire alt and billet mount which should be here any day now.
The rear studs have been switched to 3" with a 1/2" spacer. I moved the 1" spacers that used to be on the back to the front. The front wheels are not as tucked in now.
It currently needs the following to start up:
Trans lines to cooler installed
Headers to exhaust finished
Rad hoses and fan installed
Put distributor and leads back on
Shifter cable hooked up
Some wiring done
Put starter back in
Install alternator
Put in fluids
Check everything again!
Will post more as more happens.

What's the bore centers on those throttle bodies? I'm looking for a DCOE application
65falkone

I measured the center to center of the bores at 80mm (3.150""). I have a spare throttle body sitting here if you want any other pics or measurements.

Cool. Based on this, i just bought a set of CBR1000RR TB's off ebay. There's another auction ending in a couple days, i'll pick that up for the third (and a spare) set of TB's
The bore pitch for a DCOE is 90mm , so I'll need to offset each bore centerline 5mm. Do you know what the throttle bore is? This is going on an OLD MGC inline 6, I have the DCOE manifold set bought back when the economy was good and I was making decent money. Right now don't want to pony up the $1100 for three sets of DCOE's, plus the correct venturi's, correctors, etc, etc, etc. You can spend as much jetting these pigs as the carb costs.
This may also let this car carburate cleanly enough it could be stret driven
Thanks for your help.

Pierre,
Great build. I like that your building on a budget, and getting parts where you need to so you can save cash.
I would like to try the Megasquirt EFI on my 331. May have to start looking for a Intake and TB's
To the posters about TFFN,
I know on TFFN there are a few guys that are Purist, but I don't think they are completely in your face about it. They voice their opinion about Mods and leave it at that. At least in my eyes.
And I don't really get the JunkYard build comment? To each their own. At least they are building something and driving them. Be it JunkYard parts to bolt in or modify. My 64 fairlane came out of a Georgia Junkyard. And the rearend in my Falcon came out of a Explorer. Where else can you get rear disk and both wheels spinning for under $250?
Keep the build going and posting PICS.

Surely you must be kidding Steve. ALMOST everybody over there is so cheap that I have more money in my front brakes then they think a whole car should cost. They are all lost in time and have no sense of reality.

Greg,
The bore size at the smallest cross section is 42mm. One other thing to be aware of when you split the 2 throttle bodies apart there will be a left and right unit. One has the TPS sensor and the other does not. For me (and the way I have them oriented on the manifold) the bigger issue is they have the linkage on opposite sides so when you go to build linkage unless you use 3 "lefts" or three "rights" one of them twists the opposite direction as the others. This will require slightly more complex linkage to overcome this...I am faced with this issue now and may add another TB of the same side so all 3 are the same.
Also, the way they mount on the bike motor is different and you will need to make some type of adapter to your manifold regardless. Here is a link to some more detail about how I went about it in my application.

Well in my case I am not looking to be cheap...it is a combination of a few things...
1. I do make pretty great money considering the economy, but there are many other things in life that require the $$. For me to be able to build a custom car and balance everything else in my life it requires careful spending. This is where the use of used/not originally intended for my car parts fits in nicely.
2. Not everything I want for this car is available of the shelf so it has to be made. I really enjoy the engineering and fabricating side of this project so that all works out well. I can see in a purists eye this is not what they want to see done to a Falcon. Well all I can say is tough sh*t for them because it is my car and I will continue to build it how I like. I personally am pretty board with perfect restorations zzzzz.
3. Value of options available. Even if I could afford a new moser or currie type 9" rear end with discs and posi for this car I would (will) still upgrade to the explorer 8.8 with discs - it is just too big of a spread in price point for essentially the same thing (in my case). A spread that I could better spend on other things - so I am right there with you Steve on that.
At the end of the day I agree with the comment that no matter what level of build quality or "trickness" all projects have merit to their owners/builders. I personally am just as happy to read along on a $200,000 build as I am on a $2000 build. What is really interesting to me is the creativity and "McGyverness" of the project. Can I relate to wanting to do the same? If so I am on board no matter the brand or kind of project.

I just meant they build what they want and perhaps all they can afford. Yes, there is one person that I see post over there that is totally against modifications.
There are a few nice builds over there, Nothing compared to most of the builds over here.
Just didn't agree with the Junkyard build comment. I also make plenty of money in this economy, but I also have to many expensive hobbys. So, fabricate what I can and or do my own work.
Just my opinion.
You can have your thresd back now.

Updates:
I have been spending quite a bit of time in Shanghai recently and heavily involved in further engineering projects here in Canada so I have not had much time to focus on the falcon unfortunately... Add to that my new Mustang convertible daily driver purchase and my time is even more limited.
I recently sold the efi intake set-up to a fellow FE enthusiast as it was too distracting from a "getting my car on the road this summer" point of view - kind of sucks as I spent a lot of time on it but I want to hurry this project up somewhat. I am now running a nice streetmaster intake with Edelbrock 650.
Outside of that I have really just been buying all the fiddly outstanding bits and parts to get the car running - mini starter, battery, battery leads from trunk, brake lines, proportioner, trans cooler etc.

Progress is slow but I have A few updates:
mini starter is in, clocked for max header clearance
Built a matching shorty header for the passenger side
Welded in the custom upper shock mounts to use with the air bag A arms
Re-routed the air lines straight up and through the cross member - They used to come off the bag at a 90 degree angle and was close to the tire at full lock.
Most of the exhaust is done

I am just about finished building the 2.5" exhaust for this car - finally... between the headers, pipes and frame editing I have about 15 hours into them.....and it still looks kinda Frankenstein....
Well with the low stance I wanted to tuck my exhaust up as high as possible. This required cutting and welding in 4" box tube square "tunnels" into the trans cross member to allow the pipe to go through rather than under and sit about 1/2" below the floor. Broke 3 sawzall blades and was a pain but the exhaust tucks up as well as it can.
65falkone
08-23-2012, 10:12 PM
A few mild updates,
Both exhausts are on now - I lowered it down to see where they ended up for clearance....pretty low...but higher than the traction bars at least. Later I may cut the mufflers off and raise them up a bit higher using some mild bends. They could go up another 1"+ under the back seat cavity. The drive shaft is bolted in and fuel pump wired and line re-routed (again) to carb.
Need some more wiring done, put oil/trans fluid and coolant in (and gas) and it may start soon...

I had a blitz of activity on the car today..
Rad hoses on with cool stainless kodiac clamps
The radiator is mounted permanently
Aftermarket transmission dipstick tube installed - (stock one... no way)
1" carb spacer installed
Roll over fuel line installed on fuel cell and return line capped
Billet gas pedal and throttle cable installed
Brake proportioning valve installed into rear circuit - only 2 more brake line segments left to install!
Broken carb mount stud removed and new one installed
Trans shifter cable installed
I will be working on it most of tomorrow too...hope to try and start it by the end of the day.

I worked on this thing for 12 hours non stop yesterday. Going over all the fab work I did underneath, tightening all the bolts etc...It took me 2 hours to tighten one of the header flanges - holy crap that was frustrating!!!Lots of fiddly little things and about 5 trips to the local auto supply place for bolts, hose clamps, distributor cap, zip ties, self tapping screws, 1/2" npt tap, brake lines, gaskets......seems like it will never end...Anyway, the car is ready to put oil and transmission fluid in - after I sort out the engine dipstick location. A little more engine wiring and then it is ready to try and start FINALLY!!!!.....and then make sure the brakes work....

Everything is wired up now and ready to start....when I engage the starter I just hear a "clunk" without any turning over? Is it possible for a starter to be out of alignment somehow with the ring gear? It is a brand new flex plate and Pro-comp mini starter. I clocked the starter to clear the headers but I don't think that should make a difference as it was in one of the built in starter positions.
Any ideas?

I am currently running a 2 core aluminum "Champion" ebay rad for an FE Mustang application. It was a direct bolt in and used the right size rad hoses and was pretty cheap from what I remember. I currently do not have a fan on it....The gilmer belt drive pulleys and the short Falcon engine bay don't leave too much space - about 2.5" I think. I am considering a pusher fan to help move some air. I have a spal electric fan but it does not fit between the rad and the pulleys.

Got a few more things done - mostly wiring related. I did mount the electric fan I had with the blade spun around turning it into a pusher fan. It fits perfectly in front of the rad behind the grill. I have it wired through a solenoid to a toggle switch so I can have it on even if the car is off. Hopefully it will be good enough to keep it cool in the summer heat - blows through the core pretty strong? I have heard pushers are not as efficient as puller set-ups but I just don't have the space between the rad and pulleys.

Nice wheel choice, I have the same ones on my 2003 Ford truck in 20x9. They will look good, the 9" fronts might be an issue but you could always get them narrowed to 8" for about $200 each.

The 18" won't clear the upper BJ either. I think you need at least a 19" if not a 20" wheel. Them Fords have tall spindles....
Here is a 18x9.5" I popped on there just to see if it would clear.

Nice wheel choice, I have the same ones on my 2003 Ford truck in 20x9. They will look good, the 9" fronts might be an issue but you could always get them narrowed to 8" for about $200 each.
I only paid $300 for the set - I love Ebay sometimes - so $400 to narrow them feels bad...
I am hoping they will fit as is with a 245. Way back you posted a poll about wheel size and there was a pic of a white comet sedan with these exact wheels.
I just received them a few days ago and need to try and fit them I guess. Just been super busy.

They might fit, I run my 18x8 fronts with a 245 tire, no rubbing even at full lock I have about 1/2" clear. The concern will most likely be the tire contacting the frame at full lock. Brand of tire will also make a difference, I know my Kuhmos run wide so the 245 is more like a 255 or 265.

Back at home.
Tried the wheels - definitely too wide for the front. The bare rim hits the front shock before lock to lock and that is without a tire and with a 1" spacer! It may have worked with the shock in the stock location but with my "custom" location for the airbags it is a no go without narrowing the rims.
Trans is out for what I hope is the last time....after carefully draining the trans I accidentally knocked the bucket over spilling about 8 litres of fluid!!!!! Argggh!! What a gross sticky mess to clean up.

Well I will be more careful next time.

Been there, man I hate Auto Tranny fluid. Damn stuff will stay slick for weeks even after you clean it up.

Hahahahaha transmission fluid is the worst. It always seems to run down your arms right into your shirt. Thankfully absorbal floor stuff is so cheap because as LowFast said, been there done that.

Todd,
Hey good idea! I am in China at the moment working on a project but will be back in town Feb.
Where are you? in the lower mainland somewhere it looks like. Camaro is looking good - pretty great front sub-frame set-up.

I'm in Chilliwack so yes I'm really close to you. PM me and we can gab a coffee and chat cars sometime, I'm sure my wife would be happy for me to chat cars with someone as she told me tonight "I don't know what all those numbers mean" :hammer:

Well that was quick...trans is done and back at my house!
71619
In going through the trans the only real issues were the worn out seals and the reverse clutches needed to be replaced.
A new filter was installed as well as a new slightly deeper aftermarket pan...a pan with a nice and easy drain plug for future draining without spilling....hopefully.
B&M stage 2 Shift kit is also installed.
Will try and get it back in the car by the weekend and see if I can get it to move again!

The transmission is physically back in the car - lines and the shifter still to hook up...
I changed the steering wheel to a drilled out lightweight one...and found out I need to run a 1" or 1.5" spacer for proper clearance for my hand and the cage. FYI - the center cap is actually a 3 bolt to 6 bolt adapter used on the wrong side of the wheel.

The seats, covers and harnesses ready to go back in too...

I added a 1.5" aluminum spacer behind the wheel to allow for better steering wheel to roll cage hand clearance.

Got some unrewarding stuff out of the way:
Finished up the brake line replacement sections and mounts that were a bit sketchy. I am ready to start the bleeding process.
Adjusted the shifter cable
Tightened all the front suspension bolts, tie rods, ball joints etc
Put the starter back in
Cut down the steering rack threaded ends 1/2" on each side - for some reason they were too long for the car to be able to adjust enough to get the wheels straight???

The falcon finally drove forwards and backwards and stopped under its own power in the garage last night!
Tonight after work may be the maiden voyage outside if it is not rainy.

Enjoy the "maiden voyage!" By this point, I think I've had at least 20 or 30 of those with my Falcon, followed by a couple months of mostly just driving...

Ok - I finally figured out how to add some bump stops to the front suspension. When you convert a M2 stock cross member to run air bag lower a-arms there is no standard way that I can find to add bump stops anywhere? My main concern is if i ever lose air pressure while driving I do not want the oil pan (lowest point in the front) to hit the ground as the suspension deflates.
These may not be technically completely right but good enough to save the day in case of deflation.
I slipped some urethane isolators over the shocks sliding rod so that when the shock comes all the way down it will bump there instead of my oil pan hitting the ground.
75016
In the pic under the car the oil pan to ground clearance is about an 1"+ That is were it will be with the car sitting on the bumps with all the air out of the front bags.
75018
For some reason I think the wheel looks tiny in this picture? It is a 15" rim...

I just picked up a never installed custom made fiberglass hood with Cougar eliminator style scoop on the local Craigslist for a decent deal!
Going to flat black it this weekend and put it on.

I added some peel and stick type heat shield to the floor. This is a sign that I am finally finished with all the floor patches and welding!
I also now need to replace the throttle cable as it was right behind a spot that I welded through yesterday.....and melted the cable :0

I DROVE IT AROUND MY NEIGHBORHOOD TODAY!
Drives straight, steers fine and stops OK too. Still tons of work to do but this is a good day! :D

So far they are pretty comfy - not sure i would want to spend hours in them on a long drive though.
And my new favorite pic of the car.

With the lower profile tires and 9.5" wide rims with a 6".5 backspace it is actually easy to install or remove them. Just Jack up the car, unbolt, pull forward off studs, drop rim down till it is sitting on the top of the brake drum, pivot and pull off.

After I ended up selling the Falcon late in the summer.. this is the project that replaced it in the garage right away. My Precision Plasma based CNC plasma table.
Took about a month to put together and get it going.

Well......I bought this car....This guy has no right or qualifications to build anything.....I'm not bitter on my purchase ,just amazed at what people are thinking, I'll start a new thread soon and post pics of this abused vehicle that he talks amazing crap about....you'll ****.
Like... a rubber motor mount on one side and solid on other ,cracked bellhousing on trans ,one bolt for the starter and the others stripped ,air bags rubbing all around ,shocks dangling in rear and not connected to vehicle ,aluminum fuel cell mounted by the locating tabs only ,the welding ..oh my god... the welding...the list goes on....
I've started a new thread "project wrong hands"...enjoy it.
