I've managed to over-think my way into a roadblock. The following pic is the current state of my floor pan install in my 91 Camaro. I've installed them with 1/2" of overlap from the inside of the car (read: replacement pan is sitting on top of the original floor by 1/2" on all edges) It's mostly tacked in at the moment and I'm afraid that if I grind the welds down any further I'll burn through the original floor. The overlap is causing me not to be able to grind the welds down to achieve a "flush" looking result. I would like to know what the "correct" procedure is from this point. Add more spot welds to grind every thing flush? Seam sealer? What does everybody do from here? If I prime this, it'll look like chit.

The floor should be fitted flush with no overlap and butt-welded,then ground smooth.There is no other way around it if you want smooth suface from both sides .

If you want a quick,simple install, use metal bonding adhesive or punch/drill holes about every inch around perimeter and weld the holes,then use seam sealer

So a panel flanger or take the time to fit it perfectly and butt weld. I'm not a quick and simple guy, if it deserves to be done, it should be done correctly. I suppose I should've done a bit more research. I've only ever seen it done this way....guess I wasn't watching the right people.
