I just wanted to introduce our 57 Chevy truck Project PT-57. This is going to be the test bed for our 55-59 Chevy and GMC trucks to C4 corvette suspension. The PT-57 will be replacing the shop truck so it will have plenty of power, gas mileage in the mid 20’s and an automatic transmission. We will also be going for the best ride and since the truck will see trailer duty as well as daily driving use by Jim, Billy and I so we’ll be equipping the car with air ride.
I’ll start posting updates as the build evolves and updates are available. Check out the project page and see where we are now.

Truck looks menacing. Great canvas for the concept.
I'm not sure I would do teeth around the grille, but I have to see the finished product to say one way or the other.

I love it! Keep us posted on progress. Lots of build pics PLEASE!!!!!
Love the theme. It's gonna be a cool truck. Gotta ask though, are the pipes coming out of the sides of the hood for exhaust or air intake or are they non-functional?

partial to the flying tigers.
This is a from a photo shoot of my 57 Chevy Black Widow I just sold. The Jacket the girl is wearing is mine. I got it from my grandfather when he died. It and one statement from my little brother is what got this whole thing started.

Only if corners are involved. That'll be the only way I'd stand a chance. PT-57 is going to have a Cam'd out LQ4 I might get a wild hair and stroke it out later. Like Steve said, finished projects are no fun. Everything else on the car will handle, exhaust, transmission, rear end, tires so I might. But first and foremost PT-57 is going to be a touring car and shop truck.

The hood exhaust will open iinto the car for heat exhaust of the engin compartment. I wish I could have done the exhaust up there but I wanted to keep it street legal. The side pipes are functional with no baffles of muffling just strait out. There will be electric cutouts to a full exhaust out the back for daily driving. and the Bombs on the back, those are the air tanks for the air ride system.
I love it! Keep us posted on progress. Lots of build pics PLEASE!!!!!
Here are some quick ones of where we stand right now.

why are you choosing to go with c4 components as opposed to c5/6? is there a suspension advantage they hold on a larger car?

Performance bang for your buck. We have a shop where we build swap chassis using corvette suspension. This one is going to be our test bead. C5/C6 you have to narrow, and buy lots of other parts to make it work. The C4 is a direct swap thanks to the width. This way we can sell a guy a frame only, he finds a corvette suspension (84-96) and then its pretty much a bolt together. Remember these trucks started with a straight axle front and rear with manual steering box and all wheel drum brakes. The C4 is a night and day difference for these trucks plus our frame used with C5 sized tires will lower the truck 11.5" from stock.
Prices
C4 stuff you can get for 1k front and rear.
C5 stuff starts up in the 2k range and you still need a custom rack, narrowed CV shafts, and lengthened torque tube. I've done 2 lengthened C5 conversion projects and 2 shortened.
On the C5/C6 note I'm working on a differential adapter that will take the transmission out and make it a stand alone diff. That for another project when I get this finished.

With the new equipment we’ve obtained and the addition of the laser cutting to our arsenal we’ve decided to scrap the original frame for several renovations making it stronger and simpler to build. The easier to build the frames the lower the price will be. We’ve started over with the design taking everything to the computer to so we can look at every aspect of the chassis. This is how we will start playing with sizes and reference them to clearance on the car. Next we’ll take the corvette suspension geometry and plug it into Suspension Analyzer and then find the specific angles and mounting points of for the suspension that will best work for the trucks.

Parts have been rolling in steadily and work is progressing on the body. The Air Ride bags have been here for some time and we’ve been playing with them but the Air Ride 4100 Level Ride System just got here. You can see the details these guys go though to make sure you have everything. It never ceases to amaze me the quality in each box. You can see the considerably longer bags in for the rear pivot system. The two aluminum bottles on the corner are going to be 2 of the bombs for our bomb racks. These will be sealed and plumbed to act as air tanks for the air ride system.

These are the tires going onto the PT-57 so we can put all this effort to the ground. The right is a 354/35/R19 for the rear and the left is a 275/40/R18 for the front. (no it’s not the actual tire for the front but I couldn’t get to it right then.) And a little reference for the guys who’ve never seen a 345 in person.

<br><br><br>The Transmission got painted then we noticed the case had that ear cracked on it, taped it with a hammer and chased it down. We’ll clean it up and patch it back up later. The motor and transmission goodies all came in a few days ago too. The custom PTC torque converter, custom cam, dual valve springs, titanium retainers, all the gaskets and bolts that would need to be replaces also come with Thunder Racing's swap kit all shown here.

The 6.0 is in another chassis having headers fitted right now but the next set will be the same. We get the LS1 Street headers from LG Motor Sports then modify them to clear the transmission. Their tight and clear the steering linkage beautifully, plus there stainless.

Sure, if the door's open stop on in. The truck's in shambles right now spread all over the shop. If the door's not open stop anyway, I might have closed it to keep the wind out while I'm welding.

Update Time
Jim’s been back in the shop more and Billy was told by the doctor if your back hurts then don’t lift that. I swear that kid’s healing rate is ridiculous, breaks 3 vertebra and losses 1” to his height. 5 months later he’s back at his weights and working 7 days with me in the shop, just wow.
Onto the truck, the Grill is going together nicely, we’ve taken out all the teeth, welded up the seams and slicked them off with marine tex. We’ve welded in holders on the back so we can start shaping the cross hare supports for the front.
https://static1.pt-content.com/images/pt/2009/05/s1-2.jpg (http://www.hotrodjim.com/immages/projects/in_progress/57_truck/grill/01/l-1.jpg) https://static1.pt-content.com/images/pt/2009/05/s2-2.jpg (http://www.hotrodjim.com/immages/projects/in_progress/57_truck/grill/01/l-2.jpg)
Jim’s been shaping some exhaust tubing for our hood “Exhaust” These will be our heat ducts for the engine compartment and look like the old plane exhausts.
https://static1.pt-content.com/images/pt/2009/05/s1-3.jpg (http://www.hotrodjim.com/immages/projects/in_progress/57_truck/hood/01/l-1.jpg)
We’ve found the mother lode of body gods, Terry is in his late 50 and has been doing body work since he was 14. He’s been kind enough to take time out (and escape from his wife) to teach Billy and I tricks to body work. But despite being an old guy he’s up on the latest body world technology too. Front fenders are done and un warped thanks to Terry’s welding tricks. I’ve also rented him a space in the back of the shop where he can do other projects for guys he knows. We’ve also been getting a lesson on how much uni-body suck but that’s another story.
https://static1.pt-content.com/images/pt/2009/05/s1-4.jpg (http://www.hotrodjim.com/immages/projects/in_progress/57_truck/body_work/l-1.jpg)
Exhaust Question’s
He’s the dilemma, the car will have LQ4 6.0 with a cam (274/274 .556 lift and 112+4 LSA) Long tube headers, 2.5” stainless mandrel bent tubing, TIG’d together, with a X pipe. There will be the turn outs in front of the X on a remote for “fun time” but my problem is what kind of song to I want the tail pipes to sing. I heard a ZR1 the other day with Borla mufflers and it sounded rowdy and all kinds of evil but at the same time I keep thinking go with the flow master 50 series. Their more reserved with a rumble of “I’m not stock” to them. I’ve got a set of both right now, Borla for a C5 race car I’m specing out and some Flow Master 50’s going on a 57 hardtop I’m doing too. What are the preferences of our members and why.

Know what sucks. This is the same idea we had for painting my wife's car. It looks great just sucks we both had the same idea. We figured it would look good on her car because her top is chopped and it makes the nose of her car look even longer so with the short windshield and long nose it looks like a WWII fighter.

Thanks for all the positive feedback. We’ve been rat killing down here and upgrading the shop. New toys and some reorganization move the welding table and getting some of the old Jigs out of the way. We’ve also been researching several parts and dealers.

The Big News is that we will be going to SEMA this year and the truck with us. Part 2 we’ve also been invited to the Optima Batter Street Car Invitational’s with the PT-57. That presents a bit of a problem. See, I’m competitive by nature so the original plan of a good driving trailer pulling truck is going to need some modification to make the truck capable of running with the toys going out there. So we’re permanently halting the Meteor Project (Dad’s 57 Hardtop) and sacking some of its goodies for the Truck project. The LS7 we had for sale if you missed it. We’re going to be upgrading to a TKO600 or Magnum T56. LQ4 is going to transform into a 408 Stroker and several other upgrades to the chassis and suspension.
Cough cough, carbon fiber half shafts and drive shafts, cough cough.
As for the truck we’ve just about gotten the dash sorted out and hood vents are starting to come together. We’re building a new Jig table to make this project even easier and better so stay tuned.
The Hood Vents (Sorry but my good camera was gone so I took these on my Phone)

Killing rats?
One particular customer driving me up the wall and some bugs in one of the welding machines, had it serviced and all is well, then just rearranging. It all takes time but we've been much more productive as of late so its a good thing.

We have the new table finished. I spend 3 days tweaking and heat shrinking to make sure the welding from attaching the legs made the table square and level. Plus this metal is not that great from the factory so compensating for that as well. Got the cab up today the bead will be up on the table tomorrow with the rear fender and the big wheels.
Big change, after tweaking and playing with the C4 bits and pieces plus I started looking at widening the rear end to get some better wheel scrub radius. I was going to need 4” wider rear and the C4 hubs still have almost no scrub angle. From what I can tell it’s .25 degrees maybe, I almost thing there was something under the caliper at one point. Plus the brakes and on and on I’ve decided to just run the C5/6 goodies. I had 3-4 complete suspensions out back, I need to test the C5/c6 differential adapter we’ve built and it’ll be a whole lot easier to set up right. Pfadt sway bars only need to be shortened a little and bow-chick-a-bow-wow we’ve got fun. You can see the Solidworks drawings, this makes life so much easier.
As you can see a lot of the simplicity originally planned went out the window with our SEMA invite, oh well.
Potential project changes, TKO600 or T56 Magnum, Stroke out the LQ4 and a bump to the compression. Carbon fiber goodies here and there to include a carbon fiber driveshaft for reduced rotating mass.
I’d also like to thank Air Ride Technologies for sponsoring by upgrading our Shockwaves to the I.S. Internal Ride Height Sensors. One less thing to mount, more accurate, and lighter once you consider all the pushrods nuts and bolts used to prevent binding on the old ones. I’ll get some photos up when I get them back.

So I had a hard drive crash on me and I lost a bunch of photos of the truck that I hadn’t gotten onto the backup server, o well. So there has been work done I just can’t show it.
I’ve finally gotten my hands on Suspension Analyzer v2.0 and I’ve spent a few weeks playing with C5 corvette suspension geometry in finding the weak links and where to improve on them. I’ve also been racing a few C5 Z06 Corvettes getting more familiar with their traits and trading suspension tuning for seat time so I could get some hands on time looking into actual tuning results on these babies. I work on them plenty but I almost never get a chance to tweak, log, tweak, and log to see what the actual results look like in real life.
So our goal is improved handling over a corvette but in our PT-57. The C5 Corvette relies heavily on the face that the large rubber bushing will deflect. Under heavy turning the C5 will see up to 8 degrees of positive camber on the outside tire. Way too much but the roll center on a C5 is a thing of beauty only moving a few inches through almost any suspension travel or roll. Better for drivers to feel the car but it hurts the possible handling that the car could be capable of with a few minor angle changes and upgrades.
What I’ve done with our car is lower the roll center and remove a large portion without getting too much roll center migration. Migration make it harder to feel what the suspension is doing but it also directly related to how much grip you can get out of a car. I’ve cut the positive camber in half during turn in and I’ve relocated the A arms to better accommodate the anti dive needs for the truck. Front swing arms have been moved out to match up with the swing of the rear suspension so the tires will roll together so I can simply soften a corner for improved grip. I’m going with all Pfadt upgraded bushing and for the sake of simplicity coil over shocks for now. I’ve attached some photos the current setup and I’ll be getting more knocked out soon and get some more updates out as soon as I email the frame parts out to the Laser.
Power train upgrade, STS Twin Turbo system will help push our little baby around the track. The Side pipes will be hooked up to the waist gates so when we hit that back strait we should see some flames.
I miss worded my previous statement about the Optima Battery race and I apologies. We have not been 100% officially invited as the car is not finished yet but I talked with Jimi Day over at FM3 and we have a tentative spot in the race as long as we get the truck done in time. With that said I’m heading back into the shop.

Parts and Design
Finally broke down and bought a new processor for my computer and now I can work without the darn thing dying when Solidworks loads up calculating changes.
Steering arm parts came in from the laser yesterday. I just got them nailed together, I’ll try to get some photos on the knuckle next time. You can see the 3D model up in my previous post.

BIG thanks to the crew over at Pfadt. Not only did they send me there new aluminum lower mounts they also built special models for me to add into the computer. They even build special radius pieces into the shock so when I check the suspension travel I make sure the Patten Pending Delrin / Aluminum upper mount doesn’t bind up. Huge thanks for that. Next to the shocks are the Sway bar arms from Pfadt. The Rear is going to be the stock C5 width (The C5 rear is wider than the C6) so we can use Pfadt’s stock rear sway bar and the front will be custom cut for our narrowed front end.

The first batch of Laser Cut Parts are here for the PT-57's frame. You can see that the frame is designed with keys and center reinforcements to take the loading from the suspension and spread them out across the frame preventing deflection or flexing at the frame rail without making it crazy heavy. With the interlocking frame pieces I weld the interlocking centers from the insides and tack them real heavy all over. I was thinking of fully welding them but I warped one even after it had 5 C clamps holding it to the table. The second one shown here was much easier with the heavy tacks. Got it all clamped together then started tacking the other side once I got all the individual parts tacked to both sides I didn’t have any problems and you can see she’s strait as an arrow.

The Corbeau Forza seats got here Monday. I’m going to put them in my roadster for now and then into the truck if I can’t get a set of the FX1’s. We plan on dyeing the seats silver and embroidering rivets into them to look like old aluminum bomber seats.

Suspension came back from Southern Powder Coating in Lockhart Texas. We left the ball joints in because I’m waiting on Aaron with Pfadt to get his first batch of their aftermarket upper ball joints in then I’ll swap them out but for now and mockup these will be fine. The C6 diff up on the table in place and I’ll get the suspension back to the hubs and we’ll get this chassis rolling ASAP.

The Front batch of laser parts came in, see the erector set frame on the table. I’ve tabbed and keyed everything to make them interlocking, they’re dropping together like a kids jig saw puzzle. That means all my geometry and angles I spent all that time working out with Solidworks and suspension analyzer will be duplicated in real life in a repeatable fashion.

Brake and Clutch Pedals, Wilwood is now making this freaking cute little master cylinder with optional remote tank. Cool thing is this little bad boy has a 1.125” bore. So a pair for the brake system and one for the clutch, I’m aiming for a dual disk clutch and so the slave will need a little more fluid to disengage both clutches. I’m making a model to make designing the pedal system easier.

Turbos, Turbos, Turbos!
I can’t say enough good things about the guys at STS Turbos right now. Rick spent a day or 2 on the phone with me working out the specifics of the turbo and the design and placing of parts for optimal power. Next he went through the trouble to sort out there universal kit and pull out all the parts we didn’t need for our build and adjusted the price accordingly then specked out and supplied a cam specifically for our build. We’ll be pushing 6-7 PSI on 9.4:1 for the race making an easy 500+ HP. Considering I’m ditching the electronic cutouts and mufflers the only weight gain to the truck is the inner cooler and the compressed air piping. I’ll get more info up when our system gets here.

Remember its whats on the inside that counts. This will keep our frame from deflecting. Use structure not mass, keep it light.

No, it was all C4 and Jim designed that frame. I improved on it a little with some handling upgrades for the guys who really wanted to throw the car around a little more. Jim passed the shop to me in January and this is the direction I wanted to start taking our design and chassis. Got the new TIG and a student copy of Solidworks and started learning. I got to the point where I was comfortable with Solidworks and got a pro copy and went from there. I'm working on getting a 3d scanner so I can start scanning bodies and getting the last design points sorted in the computer. It should really speed things up too.
A quick update for everyone.

Busy few days, some rack mockups, measurements and then back to the jig. Billy’s been getting a bunch of the little parts all knocked out and I’ve been doing paper work along with the last programming for parts off to the laser.

Decided we didn't like the fire wall, really we hadn't changed it sine the move from auto the manual transmission so we needed to re adjust the position for the driver.

Is that chassis buildable in aluminum?
You must be reading my mind. When we get back and get the structural testing to see what the torsional stiffness of this truck is I'll know what to expect with out of an aluminum version. The Main goal for this truck is still a work truck so when I get back I'm thinking an aluminum frame with the Titanium Series Air Ride Shockwave's
To the work at hand
Turbos are here. I’ve only started into the kit but after I read the instruction book I had only one question. Not bad considering this is our first turbo car. We’ll be rigging the waste gate to the side pipes and the fact that these are quality turbos with remote gates. Braded lines and a plethora of fittings to make sure you have what you need for your build. Two large Oil pumps and their wiring system with integrated pressure sensors and alarms so if you have any issues with the pumps failing you’ll be alerted before you destroy something.
https://static1.pt-content.com/images/pt/2009/09/s1-4.jpg (http://www.hotrodjim.com/immages/projects/in_progress/57_truck/turbos/01/l-1.jpg) https://static1.pt-content.com/images/pt/2009/09/s2-3.jpg (http://www.hotrodjim.com/immages/projects/in_progress/57_truck/turbos/01/l-2.jpg) https://static1.pt-content.com/images/pt/2009/09/s3-3.jpg (http://www.hotrodjim.com/immages/projects/in_progress/57_truck/turbos/01/l-3.jpg)
Front end went back on the truck and we started fabing the inner fenders and new firewall. We did have one minor miss hap with the steering column location but we’ve fixed it getting the column into the proper location to the driver. Even though it’s not adjustable the seat is on a slide and the pedals will be adjustable so as to get them all dialed into the driver. Headers are tight but thanks to the guys at American Racing Headers we got a set of the corvette headers and modified them to fit. I, like an idiot, had them coated first due to our time restriction, bad idea. I had to draw up my own master cylinder for the brake pedal model but not too much trouble. We’ve got the miss alignment of the pushrod down to less than 1 degree in both directions and after a quick mockup with a foam board model. Check out the exhaust going it and the rear diff adapter plate going together, this is the prototype, I know it ugly but we’ll dress is up on the mill later.

That brake pedal setup looks amazing! How's the braking feel with this type of Wilwood m/c? Your brakes won't have a booster right? I've seen these m/c's on lots of hot rods but I don't know much about how they perform or what version they are.

Right no booster but we'll have hawk ap plus brake pads on C6 Z06 brakes. So we should feel the brakes better through this pedal. Personally I like manual brakes over power. These are the new mini cylinders from Wilwood. They come in a 1.125" bore and will both go into proportioning valve then out to the brakes. They also run this type of pedal system on the GT2 cars in the American Le Mans Series and tons of race cars.

GM supplies our shop with them for our manufacturing setup and design. And Pfadt send me the shocks in igs format. I just designed and drew the frame. We actually manufacture suspension parts not just build one off frames and cars. This frame can be a bolt up. It uses the stock body mounts but we wanted to take it to the extreme for the SEMA Show.

Stack gauges are in. I've always used Autometer and with Stack getting bought out by them I think Autometer will learn something from Stack. WOW the are some of the best built gauges I've ever seen. Aluminum housings, electric steeper motors full 270 degree sweeps and the tack. Oh the tack, this is all built in, 2 programmable gauges, speedometer, odometer, and sequential shift light. Just wow, Huge thanks to Stack for these bad boys and the simple black and white fits the plane theme perfectly.

What are you doing with the rear carrier since you are not using the Vette torque tube? Are you fabricating some sort of trans tail tail for it?

Easy, our C5/C6 rear end adapter. I'm showing the C5 adapter on a C6 Rear. I'm running the C5 in the truck but I don't have a C5 model. We'll be offering this shortly after SEMA and we've beaten the crap out of the prototype. It will have several different mounting positions and will take almost all the torque the normally destroys a C5 rear diff into the plate then straight into the frame.

Also I need to point out two of the biggest helps we've had here at the shop. Terry the old guy upfront is a retired body guy. That means he hammers out dented metal and repairs it, not just makes you replace everything with new metal then bondos over everything. His skills have been in valuable here and we all take a lesson when he starts to talk, most of the time.
Kendall Burleson is in the background working on a brace for the inside of the cab. Kendall is the owner of Adrenaline Rides Garage in San Antonio and has been in the Automotive and Air Plane fabrication industries for over 30 years and brings his considerable sheetmetal, TIG and custom interior skills to our shop when he's not racking on his several projects. They convert J bodies (Cobalts and the like) into RWD Drag cars. We're in the processes of designing their first Pro-Touring style conversion with C6 Corvette suspension. With out tight time table Kendall has volunteered some of his time doing what he dose best, everything, lol.

That is cool, I was wondering how you were going to do that too. Makes the though of swapping a newer Vette rear much easier. How much do you expect this adapter will cost?

That was the first part I ever got ballsy enough to design on solidworks and have built. I was going to have a new V2 done for SEMA but with recent budget restraints so I'll be derssing that ugly bugger up.
I just got the input shaft in now to make the press on sleeve for the clip ring and bearing face.
Price wise I don't know just yet. I'm going to work out a few more bugs then to get the price down. This prototype probably cost me just over 1k so cheaper than that for sure.

got a few small questions regarding the wilwood cylinders...are they sufficient enough for use on a stock setup like a 350 backed by a t56 or t5?...i mean do they have enough stroke and volume to engage the slave cyl?...also, how did you make them usable in a dual setup for the brakes?...just routed one for the front and one for the back?...can that method be used for a street driven project?...thanks guys for the info if you can!

those master cylinders come in a bunch of diameters so they should have one for your slave. Just check the volume and run with it. You stop a fast car with pad compounds more than a normal car but it should work well on your rig but its not a bolt in like most probably why you don't see it too often.

Sorry Skip, If I were just the PR guy that would be one thing but I'm chassis builder, motor builder, wiring honcho, and tuner on this car plus the web guy, advertising designer and prop builder for the booth so I'm a little scraped for time.
Huge power outage took out a bunch of the lights in the shop and put us to a stand still for a few hours.
Cross that with a problem on our transmission (thanks McLeod, for the headache) that's why the cabs not on, the transmission needs a few parts mocked up with the body off and right now, the transmission is still in pieces on the bench. I think Mark at Forte Parts has a shifter mover that will work for our project. Will keep posted here.
A few quickly taken photos, no, we're not normally this messy and I'll get Brianne to take some good ones before we drop the cab on.

Check out http://www.ststurbo.com/ they sell the remote mounted turbo kits. There are several advantages to mounting them in the rear and the biggest one seems to be about heat. The turbos run cooler and the air cools dramatically on its way forward to the intake. And they sound cool, look for the videos.

fuel system problem, wrong injectors and we're having to rebuild some of our wiring harness. Plan is to get a safe tune on monday so we can break in the transmission, differential, and turbos then tuesday spin it up and get the serious tune so we can get some track time in on Thursday before we leave.

We did make it, we pushed the truck into the SEMA Show Monday for setup and drove it our on Friday after finding and fixing wiring problems.
We put down 567.13 RWHP and 506.27 RWTQ at 4:00 A.M. Saturday morning on the Dyno at Wicked HP with the Help of Chris. When we got to the track we were still locking down a few little things and needed to finish bleeding the brakes. We were given an extension at Tech but ended up missing our deadline when the front wheels with the race tires high centered on the calipers. I had ordered them because I was told they would clear the Z06 Calipers but such had been our luck for the last 2 weeks (Turns out that wheel guy is out of business now, go figure). I'm working on a full report sorting photos and a video. Sorry, but for now you'll have to live with these.
After we missed our dead line we had all been awake for 36+ hours and not have had any good sleep in weeks we all wanted to just go home at that point. We we're told we will be aloud to compete next year because of our efforts this year. The wiring harness was the major last stab that slowed us down. 2 bad sensors wired so we didn't get it running before we left and ended up spending 30+ hours finding and fixing a $700.00 harness. I will not release their name because they did make the harness for me in 3 days and for that I am grateful and by my research they've never had this problem before but I can say I'll never buy another wiring harness from those guys again after the indignant response I got when asking about the problem.

I'm sorry about the black flag to run. I really didn't want to have to tell you guys that after all your efforts, you were not going to pass tech. While it was ultimately Jimi Day's call, I felt that running a truck that had not yet seen a 60mph shake down would be a recipe for disaster on a 120mph road course. I didn't want it to break and possibly cause the event to be halted. I'm sure you can understand my position.

Tyler
Sometimes being a tech means making the tough calls to ensure the safety of the event. I don't think anyone would hold it against you for making sure that every car on the track was really, truly ready to go before it went out. As fun as it wold have been to see the pt-57 run, we have to remember that safety is priority and people's lives are worth having to occasionally make the hard decision to black flag. For that, sir, I at least will applaud you.
We'll all be looking forward to seeing the truck run next year!!

Hot Rod Jim’s PT-57 SEMA 09 Story
So here’s the story covering the why and what happened starting after our last post of photos on the 22nd.
Monday when you last heard from us it was Thursday October, 22. We started installing the motor bits, intake, pulleys, and fuel system then we noticed a little problem. Sunday night, most of the wiring was down. We were finishing up the fuel system, but the fuel rail wasn’t going down all the way to the intake. It soon became obvious that the 42 pound injectors are LS1 injectors not the short body truck ones we needed for the LQ4 intake. Our goal was to be on the dyno Monday afternoon. We spent most of Monday morning looking for a quick fix on the injectors, because we wanted to be on the dyno that night but nothing turned up. We then spent Monday night modifying the system to accept the LS1 intake.
To get the LS1 intake to fit the turbo system we had to modify the intercooler piping. So all those parts had to come back off. The piping then started to hit the inner fenders so we then pulled the front end back off and get them re-shimmed. Wednesday night and we’re finally getting close to having all those mods knocked out. I hadn’t finished drawing up the shop banners for the booth yet so I was spending time working on that while Jim and Billy worked on the truck during the day. Then I would come in at night to run wiring. If you cam by the booth most likely you met Darren. A buddy of ours graduated top of his class from WyoTech and was the M Class tech at the BMW of Austin. He loves wiring so he came down 3 nights from Austin (1.5 hour drive) to help me work on the wiring and learn how to program the Stack ST700 Tack. I was still sorting the exact tuning setup since I’ve never programmed a Turbo car before and the EFI Live custom OS we were going to run was a little confusing to me still. Kendal was tearing up the TIG on the display parts and a few little odd ball parts for the truck we hadn’t built yet.
Wednesday more of the last minute parts showed up. We had a bad check from a customer so we ended up selling off one of our cars, the little black 32 roadster, that weekend to make up for it. Our missing pair of 12” Z06 Corvette wheels from FedEx, 2 Sets of Hoosiers followed the wheels in the UPS truck with a few other boxes of other little parts in tow. Getting those mounted took a little time. Turns out almost no one can mount a 12” wide wheel in this town but the guys at Expert Tire got it knocked out with 2 guys standing on top of the mounting machine jumping up and down on those 345/30/R19’s to get them on to the wheel. That was fun to watch.
Thursday saw more help and a few more headaches popped up. Kelly was back in the game full time busting on the truck helping to nut and bolt the chassis and he, the web coder, was actually getting some photos taken for me since I wasn’t even paying attention to it at that point. That day our truck and enclosed trailer both fell through due to unforeseen circumstances. So even if we got done we didn’t have a ride to the show. That’s when our buddy Jonathan pulled threw and hooked us up with his 1 ton Dodge for the trip. A long time friend of Kendall’s, Don with another shop in San Antonio, lent us his trailer since it had brakes where our normal shop trailer didn’t making the trip one step easier.
Friday the troops began to rally. Our plan we to roll out Saturday night and most everyone riding out was at the shop that day planning for a long night with some rest in the truck. Looking at what needed to be done, we recalculated when the absolute latest we could leave. Our new deadline now Sunday at 6 A.M. with the advantage of 2 hours in time zones and an additional hour because of the time change we had a few things going for us but the details of our to do list grew just as quickly. Darren was back in the shop now with all his stuff loaded up into the haul truck Kelly’s stuff on top of his, I hadn’t even looked at my bag yet, and I live at the shop in an apartment/ office. Kelly was plugging leaks in our turbos oil lines, Darren was still wiring getting all the grounds in place, Billy was locking down the turbo air lines and I was getting ready to start the truck for the first time.
Saturday we took the truck to have its front graphic mounted. Jim and Kendall both worked on the shop display, Billy was securing the advertising banners and cards while Kelly finished up some revision to the website. When I got back Jonathan and his son Charlie had both shown up to give us a hand getting the truck road worthy. Brianne our driver and her Boyfriend Jason both showed up even thought it was Brianne’s Birthday. We worked on driver ergonomics and pedal adjustment while I was trying to figure out something on the ECM. I played with it and played with it but I couldn’t get the pedal to show any signal, and the MAP wasn’t showing any voltage either. Watch our SEMA video to see what happened then. Saturday around midnight or Sunday morning later the truck still wouldn’t start. It would fire off then die. We decided that’s it and had to load it up. We couldn’t do anymore then, but we could plan to work on it at the show. So we did just that and started loading up the tools we would need to get it knocked out with. Then had to make plans for a second truck for the extra support tools we would need for chassis tuning. Kendall and Jim would stay behind and come out with those tools later and the 4 of us would all leave that night to make the setup for SEMA.
A whole lot of driving later its 7:00 A.M. and we’re in Vegas. We got checked into our hotel, it was supposed to be 2 rooms but they didn’t have it registered in there system so we only got one room and two beds for all 4 of us, yay. We got to the show, waded through all the crazy and finally got to our booth to set it up. Afterwards we all walked back to the hotel around 5ish and crashed.
The week was us all working off and on in the booth during the show then hanging around at night for 1-2 hours so we could spread out and pin out our harness looking for the reason the TPS and the MAP sensors weren’t showing any signal to the laptop. A short somewhere in the system but we reran both sensors back to the ECM and Wednesday night we got it to fire off and idle. I was still a little unsure of the tune so I went over to the EFI Live booth and talked to the engineers and programmers who make the software. Awesome guys all of them then Jesse Bubb asks me if I want him to write a base tune to make it easier. With my enthusiastic “hell yes” and he snapped open one of their laptops and started writing a base tune from a blank custom OS file. He asking me 2-3 questions and filled out almost 50 blank maps off the top of his head in 10 minutes then knocked it down to 3 tables for me to tune all based off the simple WO2 data. Rick Squires of Squires Turbos Systems offered me plenty of info and showed me a few things on his laptop for me to watch out for when tuning the remote turbos on the truck.
Friday, show was over and the mad dash out of the building started. We made it out around 7:00 P.M. then we were off to the tuners. Thursday night the guys with the Optima Battery Race hadn’t given up on us and helped us find a local Dyno plus a friendly shop owner who was going to be there all night anyway. Cody Chapman of Wicked HP was working on a Pro Mod Head and gave us a section of his shop to thrash in that night. We plugged holes, bled brakes, and worked out the tune for some safe power at the track.
We started on the dyno with 75 RWHP. The right bank coil pack had fried the fuse, swapped that and ran out all the fuel from the system then we started putting down 350-390 RWHP but we still weren’t seeing any boost. I had my buddies put their hands over the waste gate dump and could they feel hot air leaking out. Turns out in our rush we forgot to put in the sealing rings that seated against the plunger. We were all discussing about settling for dead turbos and run on all motor. Then the Cody pipes up “You want me to turn one?” Sure enough he chucks up a chuck of aluminum and went to town. An hour later we’re dropping the waste gates back in with their sealing rings. Crank it up and boom 5 PSI and we know the passenger’s side was still leaking a little. 3 pulls later and we have 567.13 RWHP and 506 RWTQ. By that time it was 4:00 A.M. and we still had to get out of the hotel and off to the race track.
I was sure everyone saw us rolling in during the drivers meeting and madly unloading the car. At that point our team had all been awake for the last 36 Hours and counting. Paul and his father were bleeding the last of the brakes (multi pistons hold air like a mother) and we were trying to plug the hole on the diff where the corvette VSS sensor goes but we forgot it back at home. One tech extension, two tech extension we we’re having some trouble with the rear swaybar and the brake light switch never got wired for some reason. Finally Tyler walks up for the last time, Brianne is strapped in and getting ready to take off and then the final straw. The front Z06 wheels high centered on the Z06 brakes and locked up the front wheels, that’s when Tyler with the tech team helped make it plane to me, not this year.
Tyler
Tyler, a big thank you to you sir for putting my foolish, sleep deprived, rampaging butt in check, I would have surely broken something vital or hurt someone the way we were going. At that point I really wasn’t in the right mind to make that call. With so much money, time, and some blood in a few places into getting there I didn’t want to give up. You were right a few parking lot drives weren’t nearly enough to be comfortable with it. I know personally Jason would have killed me if something happened to Brianne while driving my truck too then I really wouldn’t have made it out next year. We didn’t have the chassis dialed out the way it needed to be and with the interior in its serious disarray. Even if we won every event the show points would have smacked us back to the bottom. With the experience behind me I have to look at the bright side, I have all year and 2 fresh sets of Hoosiers to start. I’m already working on a revised frame for next year to be swapped sometime this spring to shave a little weight.

I have to 100% agree w/ you on this... bleeding those 20 pistons are a complete pain in the ass. I went from the z51 package to the z06 brakes on my Vette... and they are a real bitch to get completely bled...

Finished projects stop being fun. We had to rush some of the wiring then cut it apart because of the sensor problem after that so I was cleaning it up before we left then I thought to myself why clean it out? I'm just going to throw them back in when we're done with the show.
That ISIS system is freaking awesome. It'll pay for itself in relays, other auxiliary circuits and wire in no time. I'm going to need another power cell and anyone installing a LS motor taking full use of the ISIS system just buy the 3rd power cell up front. You'll use it. I'm adding fog lights, boost controller through the ISIS system, control for the Vintage Air, dome light, under hood light, bead lights and a few LED's waning lights for various safeties that will also trigger reactions in the rest of the car, oil warning pulling timing, temps and W02 signals that will disable over boost systems and that kind of fun stuff. Still playing with all the ideas.
Thanks to all the PT guys that showed up.

I'm still experimenting with differential mounts and brackets so I haven't gotten a chance to put it on the track yet. I'm also going to do a major renovation of the firewall, steering column, steering linkage, and pedal system.
The steering column ended up a little lower than I would have liked so we'll be moving it up to better clear my huge size 13 feet and I'm going to give a little extra because I have 2 friends / customers who wear 16's. I want a little more leverage on the brakes, I can just barely lock up the street tires the way she sits now and that mean's I have some grip I'll loose out on with the Slicks so a little more leverage on that end and a little different pedal design too.
The fire wall is going to get a different look to make it more of a factory design instead of the overly common slick everything. I want to make the motor compartment look and feel more like the inside of a bomber / fighter than a tricked out show car. We're also going to ditch the inter coolers since they only show very little cooling compared to the intake air temp. On the dyno the ITA was only 5+ ambient and that was no air moving across the rest of the mandrill tubing under the car. The pyrometer on the end caps was only showing 8-10 degrees drop across the IC’s and they had a fan blowing on them directly so they go and with it some weight too.

Thanks but its probably because I'm going to yank out the current frame and put in a new one. Its things like that one, that will keep this car from ever being "finished".

Haha, not likely. Remember the fabricated upper A arm on the Camaro at OUSCI? Fabricated Aluminum doesn't work well unless its all been properly heat treated. Ti is way too expensive but I've come up with a few tricks that will make the new steel frame lighter, stronger and more fine tune-able. I'm waiting on a couple of provisional pattens to come back before I get started.

Lol, you wouldn't beleve the number of people who stop by and ask me to take photos of them in the truck with there cell phones.
Word it the truck was in the SEMA edition of Street Trucks Mag so I'm looking into it.
Thanks again

Oh crap! It's already blowing my mind...... again!
So aluminum is not a good idea huh? I'll take your expert word and quit my plans on an aluminum frame for my project. I've had not seen many aluminum chassis, so I guess that's not a good sign either.
Please start posting as soon as you get any advance.
Thanks for the inspiration!

Not until I'm happy with this one, Less than 1000 miles and I've destroyed everything that remotely resembles the OE C5 Corvette mount.
On that note
I BROKE IT AGAIN!!!! :1st:

This time I killed the two bolts holding the dif plate into the car. They were grade 8 1/2" and they both snapped after 2-3 days of long hard burn outs on the Pilots playing with various rear shock settings. Then the next day, I'm leaving a parking lot and bam. The rear end is jumping up and down. With the front two bolts snapped the rear rigid mount I built as a replacement quickly with scrap from around the shop (during breakage #3 when I snapped the OE Corvette mount) this was the only thing holding the diff in the car and the CV's kept it centered so I could get stopped.
Now I'm sure everyone is wondering why there's a strap on the diff, that's how I got home, with a ratchet strap holding the diff down to the frame and X'd to keep it centered. I was about 20 miles from the shop and it was one of those days where everyone was gone along with my truck and trailer. So I had to drive it home, very, very slowly.
So on to the real fix now and what will hopefully be the production mount. I kept patching the old system and prototype adapter to just see what, and in what order, things would break when we take away the torque tube and transmission from the system. Obviously the first thing that needs to be addressed is the lack of support that would keep the differential from rotating around the rear axle center line. Just like the diff on a live axle car the IRS diff is forced up from the pinion yoke rotating backwards around the rear axle center line during positive acceleration. So instead of a rear lower mount (like a stock C5) I'm going to give the diff a mount up top so it will be pulling down against this new mount instead of trying to crush it. Then on the front I'm going to keep the two bolts and bushing into the adapter plate from the bottom for support during negative acceleration while the clutch is engaging the motor and the transmission is in gear. The diff at that point is hammered into the frame or in this case into a pair of rubber bushings. But I'm going to add two lateral bolts on top of the diff plate to give these two bolts more mechanical advantage over the differential case and keep the nose down under positive and negative acceleration. We will now have a grand total of 6 bolts (4x 1/2" and 5x 5/8's) holding the diff in place and set up in a way that different bolts will all be loaded a little differently and spread the force out. Take a look at the pretty picture soldworks made for me, lol you can also see the new lighter plate with a little Hot Rod Jim bling,

What’s this mean about the truck, she goes on the lift. The bed comes off, most of the rear suspension, gas tank, turbo’s, exhaust, several lines and more. And we get to play setup on the new diff mounts. I'm also going to fix up several other things that have been peeving me and add in some quick disconnects on the wiring so when I get the new frame banged out the body swap will be quick and painless. So let the fun begin.

So the two bolts you broke are what hold the diff adapter plate to the frame? Do they bolt in from the bottom through the square tube under the yoke?

https://static1.pt-content.com/images/pt/2010/02/image036c4-1.jpg
Your thinking about the transmission again. That bracket (Dynotech Differential Strut Kit) keeps the back of the transmission from buckling and it keeps the output shaft of the transmission from eating the diff then breaking everything in its path. You don't want to do that because you'll end up with the same problems the 2005 C6 had with cracks through the side plate up into the case when they took the C5 case and just side mounted it. That's why in 2006 the C6 rear diff changed to a much stronger case to support the side mounts like that. The problem is you don't have the weight or the leverage of the transmission and torque tube holding the front of the diff and keeping it from doing a back flip. If you mount the diff from the side I think your going to twist the middle out of the C5 although it might work for a C6 if you lock the front down. You might also notice that Dynotech offers a brace for the 2005 C6 but not the 2006+.
A busted 2005 C6 diff
https://static1.pt-content.com/images/pt/2010/02/s1-2.jpg (http://www.hotrodjim.com/immages/projects/in_progress/57_truck/diff/02/l-1.jpg) https://static1.pt-content.com/images/pt/2010/02/s2-2.jpg (http://www.hotrodjim.com/immages/projects/in_progress/57_truck/diff/02/l-2.jpg) https://static1.pt-content.com/images/pt/2010/02/s3-2.jpg (http://www.hotrodjim.com/immages/projects/in_progress/57_truck/diff/02/l-3.jpg)
its hard to see but the crack runs right up to the bolt face of the pinion gear bearing. Since that's what turns the ring gear it makes since that most of the stress is under the pinion bearing. So my bracket will take that stress right into a steel plate held in a 8 points and spread that stress into the steel frame not let it run through the aluminum case and hope it holds up. If the steel breaks then I go 4140 and try again but my study and experimentation with this truck and the C5 diffs tells me that this is all I'm going to need.
My goal is to done with the diff after this and I'm going to try to break a CV next and only touch the diff when its Texas Mile Time and we need the 3.08, 3.15 or 3.45 in there for max speeds.

No problem, the only bad question is the one unasked. I would post my videos but I deleted them on accented (thought I copied them but didn't and I formatted the card) I spend a lot of time spinning rubber in front of the shop and hard pulls in 2-4 with the camera watching so I could watch what the diff did, what flexed and in what order things looked like they were (or did) going to break.
I'm going drag racing with the Hoosiers as soon as the new adapter has 2k on it in hard street miles. Darn, I'm going to have to spend 2 days a week at the track driving my 600+ HP truck, life is hard:bsjerk:
And mine is the C5 diff not the uber awesome C6 diff and it only has gear mods, OE bearing and other internals so we'll see how much punishment this C5 will take and I have 3-4 more just to be sure.

no, if this tuck had a stock setting I would have never broken the diff adapter in the first place. We would need to get into a serious discussion on suspension geometry to cover what all you need to do to setup a dual a arm suspension on the rear of a car. I don't even understand it all.
Mainly I adjusted the swing arm instant centers of the front and rear suspensions to overlap when viewed from the front so despite my narrowing the heck out of the front suspension the wheels would camber in and out at the same rate so when the car rolls to the left or right both tires will be equally flat to the ground so the under steer / over steer can be controlled with shocks more than additional camber to the front suspension which will hurt braking. The anti dive instant center is similar to the C6 corvette but I've moved it proportionally to match up to the trucks wheel base and higher CG (I picked the location of the CG based on a good guess, just one more reason I want to build a new frame)
The rear anti squat I took a little more liberty on. I moved the instant center of the a frames almost all the way to the front. This will give the suspension more leverage over the wheel under hard loads and I won't need extra spring to absorb the load that normally be generated by the twisting torque of the rear suspension. The down side it and why the corvette doesn't do this, the car is then more prone to wheel hop unless you run more shock rebound to tame it down. This in turn make the car stiffer than normal for daily driving. You can turn the shock stiffness down but the moment you really get on it the osculation begins and you don't have enough shock dampening to keep it in check so the wheel hops.
I think :lmao:

..... at the beginning you wrote: "We would need to get into a serious discussion on suspension geometry".... so it gets more serious than that?!?!?!?! I see why you build such awesome cars!!! Wow! I kinda understand due to the couple of light tech suspension books I have read.
I was originally asking 'cuz I am still missing the rear suspension frame rails, I have my C5 front susp all complete so I have loaded all the info in my computer for sketching, but I still have no idea where the rear upper a arms are located. And I don't have access to a C5. So if by any chance you (or any reader) have that info I'll greatly appreciate the sharing... for both susps to ensure my fonts are fine too.
Also please remember to post any pic of any advance you do on the new frame. Can't wait!
Thanks.

This should help clear things up
Instant Centers are where ever two suspension lines cross. Its late so you get a screen shot of the Z6 Z06 chassis unmodified edited in paint after a 16 hour day, no bitching.
#1 is the anti SQUAT (the one I've been really playing with) you can follow the two green lines back to the A frames and see how their pointing. That angle is like the bars on a live axle only they don't move as much as the car squats, remember those 4 points are fixed to the frame they don't travel with the suspension like a solid rear end does
#2 is the anti dive almost the exact opposite of #1 but for the front suspension to keep your front end out of the dirt when you get on the brakes but without needing super huge springs.

Sorry but no, I'm still gathering data off of this frame to find anything else I want to improve upon. I've been weighing every little part coming off the truck to weigh and catalog it so I can see what and where I can save a few pounds.
Some examples, Total 3386 lbs Wet with no driver
FL 941 lbs (27.7) | FR 947 lbs (27.9)
RL 751 lbs (22.1) | RR 748 lbs (22.0)
Rear wheels and tires - 66 lbs
Front wheels and tires - 58 lbs
Front Z06 rotor - 26 lbs
Rear Z06 rotor - 21 lbs
Intercooler and front piping (removed) - 24 lbs
Complete Side pipe system, both sides - 13 lbs (this is going to get trimmed down a little with some aluminum to cut weight.
Pfadt Coil Over shocks with nuts and bolts - 8 lbs
Steel drive shaft, yoke and U joints - 18 lbs
Old Diff adapter - 14 lbs
New Diff adapter - 11lbs
lots of places to cut a pound or two and I still have to work on customers cars to keep the doors open so I can't just bang on it like I did before SEMA.

Well, I started fixing thing, one thing led to another and we ended up not making it. Sunday morning at 3:30 My buddy Kelly and I sat down, made a list of what we needed to do and at the very least we needed 10 more hours worth of work. Had we not been awake for 20+ hours at that point we would have keep banging on it. I didn't want a repeat of Optima where I get the car together then bring it back and have to rip into it again to fix something that was half assed of overlooked because we rushed it.
Prototype parts are one thing but I found pinched lines from the oil back on the turbo, the shaft pivot had been installed with a grade 2 bolt and had twisted, I see 10-15 pounds worth of steal on the front that made up a last minuet radiator support and gussets that can all go, and I want to get my inner fender in finally.
So onto the rear end. And the mods I was working on for the truck to make it a better street car and way better for drifting.
-Steering Arms
The truck only had about 46 degrees of turn in, good for smooth course racing but it was a little tough in town making tight corners. So I made up a new set of steering arms that moved the rack back .5" inches increasing the steering angle to 57 degrees.
The old arm is shown here on top with the new arm on bottom, notice that the lower plate on the new are is also clearances to allow the outer tie rod room to move up into and clear the steering under real hard cornering.

For the diff and the race I decided I really wanted to get in there and see what things were doing, so you can see almost everything that ended coming off.
https://static1.pt-content.com/images/pt/2010/04/s2-1.jpg (http://www.hotrodjim.com/immages/projects/in_progress/57_truck/update/10/l-2.jpg) https://static1.pt-content.com/images/pt/2010/04/s4-1.jpg (http://www.hotrodjim.com/immages/projects/in_progress/57_truck/update/10/l-4.jpg) https://static1.pt-content.com/images/pt/2010/04/s5-1.jpg (http://www.hotrodjim.com/immages/projects/in_progress/57_truck/update/10/l-5.jpg)

-New Diff Mount
The old diff coming out weighted 92 lbs. You can see the new rear mount on the diff. The old system tried to use the OE corvette mounts and added a few, that failed honorably. So this is what I've come up with to fix it. The rear plate is the big difference but I've moved the front upper mounts too and upgraded to 5/8' hardware. The rear we drilled out the threads since all but 1 of the rear plate holes go through the aluminum and captured the bolt on the other side to ensure a much better hold to the case.

I'm going to get the turbos coated and mod the exhaust a little. Some of the wrap was getting ripped up on bottom with all the gravel in the area.
Gas tank mod, it had a little leak, lets just say I got a little full of my self with the tabs and slots and made an awesomely complicated section that I couldn't weld all to well and now it leaks, a lot.
Wiring, I'm re arranging some of the ISIS boxes for ease of access and changing some of the wiring to more secured locations.
Brake cooling ducts, with the inner coolers out of the way it'll be easy now the back is getting a neat trick too.
Finish out the roll cage

This might be able to save you alot of weight...
Sweet, site bookmarked.
I was thinking about moding my C6 rotors since there was almost noting available that wasn't part of a full brake kit. but first comes the wheels, I can save over 40 lbs with a set of CCW's and there not much more that the rotors.
Thanks again

It's to bad you didn't make it, but well worth making sure things are in check.
I'm sure you have the stress analysis on solidworks, is there anyway to machine out a lot of the extra weight in the front mount for the diff? or is that a project once it's solid? I like the new rear support.

I do not have stress analysis, SW 2010 pro was 6k and Cosmos (FEA or stress analysis) is another 10k. The 6 was a stretch with the market like it is so I sold my 1969 911 Porsche project to get it, my 2007 didn't like my fast computer. Price it the main factor.
Sure I could have them hog the crap out of it but then the price would go up by a few hundred. The goal is to keep the adapter kit under 1k and with a custom billet plate, custom 4340 input shaft, bearing, 4140 yoke, laser cut rear plates, bushings and assembly its price goes up very quickly.

Dang! I had not looked at the price lately, that's nuts. I can understand holding out on that, lol.
That would be great to keep it under 1k for the kit. 21st Century Street Machines had a c5 conversion, but was a bit more from what I remember. Unfortunately I don't think there around anymore. I had talked with them a little bit when they were developing the kit for a project I had in the works, but swapped to a cobra 8.8 at the time. You have probably seen theirs before, this is the only picture I have been able to find if you haven't.

I dyno'd my c6 with my Zr1 repos/z06 brake combo... it cost me 5hp & I added LS7 manifolds and full 3" exhaust... i should have gained hp with the Exhaust and not lost some....
Im really thinking about these 2 piece rotors... :enguard:

I just skimmed this thread, read some, looked at all the pictures and wow. I've managed to make a mess in my pants and drool all over my shirt. I know who I'm calling second if I ever win the powerball (the first being to tell my boss to go F herself) to get something built, or just buy this from you.
This is exactly the kind of thread that inspires me well beyond my budget!

We'll, what our shop tries to do is build successful swap kit parts. Body modifications aside, if I lifted the body 2 inches off the frame and moved the motor forward to a more stock location this frame would require no body modification with the exception to the rear fenders. I will offer a narrowed rear end later but a set of fiberglass rear fenders that are +3 inches on each side are 3-500 delivered then you can run all the stock C5/C6 rear corvette suspension components. Cut out some of the just money corvette parts, Z06 brakes, urethane bushings and Turbos you can have almost the same system for far less.
C5 Corvette wrecked 6-10k
MY frame expected Retail 9,000.00 - will include narrower rack, Steering arms, and rear toe in toe out rods
My 57 truck cost 1,500.00
C5 / C6 Diff adapter 1,000.00
Pfadt Coil Over Shocks 1,800.00
Pfadt Sway bars 1,000.00
Rear Fenders 500.00
New Drive Shaft 375.00
ISIS Wiring 1,000.00 (once you factor in all the relays and time you save its way worth it)
lights and street legal stuff 500.00
LS Computer and wiring 1,000.00-ish (check with Wait 4 Me Performance if you want to save more and have a good stock harness)
Brake masters and hydraulics 1,000.00 (+lines fittings ect.)
Fuel system 300.00 (use the C5 corvette tanks)
Cooling 400.00 (use a sprint car radiator, ebay the fans and rubber lines)
Front mount T56 500.00
Mod the C5 exhaust to work 100.00
So on the high end you right at 30k, you still have corvette and truck parts you can sell online, and almost any other corvette suspension component is bolt on now. Go hit ebay and the forums like I did and save even more. And you've got a car with over 350 HP, and will handle just as good as a corvette if not better (remember you have custom sway bars and coil over shocks from a proven C5/C6 winning race car) that will basically bolt together.

So you might ask what’s been going on with the PT-57 and why has Russell stopped posting information. We’ll, we’re still in business after this last year. Its been interesting and that’s taken up too much of my time just in the day to day operations. We’ve gotten more models of the C6 parts and I’ve spent a large amount of time turning them into manageable files groups we’re I can adjust the suspension geometry in the computer depending on what car we’re working on. Lots of time consuming BS for a 2 man shop but it’s all necessary and we’re still in business. I think that saying a lot these days.
On to the truck, we were going to go to the Dallas Goodguys back in October but we had some issues and couldn’t make it in the end, that cost us a serious chuck of time. Part of that was in some new sheetmetal we wanted on the car. A local shop offered up a good price to bang out some sheetmetal work on the Fire wall of the PT-57 to help with her weight loss program. Let’s just say it didn’t work out to well, pictures are worth a thousand words so they say.
https://static1.pt-content.com/images/pt/2011/04/s1-1.jpg (http://www.hotrodjim.com/immages/projects/in_progress/PT-57_v2/Update2010.11.29/l-1.jpg)
So my father (the retired metal art professor from Texas State) decided he wanted a whack at it finally. We cut out the old crap and removed lots of .250” steel flat stock that was welded in to the truck and used to form the sheetmetal around. Let’s just say I think with the new fire wall and floor tunnel, the truck is probably 20-30 Lbs lighter, and that’s being realistic. We mounted up the Vintage Air Gen 2 AC, tossed in some speakers, and decided to go to a hydro boost master cylinder on the fire wall due to packaging restrictions under the trucks floor and for the ease of daily driving.

Design ideas
So we had some big problems with the PT-57’s front frame design and its interference with the surrounding systems. The headers and steering were the biggest problems. The headers were so close to the oil filter that in the 2000 miles I put on the truck during testing I burned up 4 oil filters. The headers were so close that is caused the internals of the filter to break. To me driving I suddenly saw the oil pressure drop from 45PSI to almost 20, scared the **** out of me the first time. I feel luck that the starter didn’t burn up, the headers were just as close on that side. Next because of the frame and the headers we didn’t have enough room for a steering linkage I would normally approve of. So we needed more room for that as well. Rack and pinion choice also needed to be reevaluated. We went with a C4 corvette rack on the original design for the availability but with GM cutting back the racks are getting harder and harder to find. I also want 32 degrees of turn in radius for the truck so I can do some more drifting so we turn to Flaming River for that one. We will be using the Flaming River FR40001 with its 6” travel over the 5” travel corvette rack. The rack doesn’t have the clearance issues with the Power Steering lines anymore and we can move the motor down a little further getting the CG down a little more.
The rear of the PT-57’s frame also needs some re working for the new differential adapter and better turbo integration. The new differential adapter mounts from the top and the current frame didn’t have enough bracing to hold the differential with its short lever-less structure so more tubing needed to be woven in to make the functional support. I love the rear turbos but I need to take the complexity of the boost tubing down a notch so I’m also going to integrate some of the boost tubing into the structure of the frame so we don’t have to fish it through and around the differential and CV Shafts
Finally after some problems with the powder coating (and the final straw with the yellow V4 Frame) We built our own powder coating system again so this time we can do all the little bits and make sure they won’t crack off this time. We can also take out oven up to 800F so I plan to add ceramic (or titanium) coating to the headers and complete exhaust of the PT-57 for even better turbo response (I don’t know it that’s even possible.)
These are some of my rejected frame designs from the last year.

Update Time
2011/05/21
So I’m almost done with the new frame front section. Right now it looks to be right at 101.26 lbs. I’m looking for more room I can lighten the front up without losing structural integrity. I still need to add the rear shock brace and the sway bar hole so I look to pick up another 3-4 lbs there and I’m figuring on 2-3lbs of welds. The old one was just over 75lbs in the computer but I didn’t have all the parts drawn so probably closer to 85lbs with those parts and welding wire.
We now have a full 34 degrees of turning radius with 275/xx/Rxx Hoosiers. FYI Hoosiers have a serious edge on them making them almost .300” wider than a normal 275, So I can probably run 295 Front tire on this configuration and still turn around in 2 lanes without punching on it.
Flaming River Rack and Pinion, BIG thanks to those guys for sharing a part file for my design I drew one off the rack I had but there are too many compound angles and I screwed up a little here and there. We now have a much beefier rack up front to take the load and its only 2 lbs heavier than the C4 corvette rack I was using.
PFADT’s superior upper shock mount with their Coilover shocks. I love the OE Pfadt shocks I have already, the map is great and I plan on keeping them. But with some serious luck I’ll be able to get a set of these for my truck, http://www.pfadtracing.com/catalog/product_info.php/cPath/28_40/products_id/233?osCsid=535865b7342d79530c7606d692d513ba this will shave some weight from the suspension and most importantly the un sprung weight and I’ll be able to dial in my compression and rebound independently which will be important when I get back on the track.
I’m waiting on a visit from these guys http://www.absolutegeometries.com/ My plan is to scan several portions of the body into a 3D point cloud so I can drop it into the computer and overlay it with the truck to make sure we have clearance. Here are some video for you guys who have never seen one of these 3D scanners at work.

3D Scanning and getting the last parts to the puzzle
So after talking through several emails with Mike owner of Absolute Geometry (http://www.absolutegeometries.com) I figured out all I could without seeing and working with the parts myself. I spent several weeks of trying to get some free time and getting my schedule to align so I could head up to his place and talk in person with the equipment for demonstration. I also decided it would be a good idea to get some small parts I wanted scanned so I’d have something to play with in the computer to better understand the final product. The STS Turbos I want to really suck into the chassis and make them fit so I took one of the turbos and took it in 3 parts, the compressor housing, the turbin housing and the center section. This would give me 3 separate parts so I can clock the turbo in the computer for future chassis project and really fit the turbo in to the chassis, here are the results.
https://static1.pt-content.com/images/pt/2011/07/s1-1.jpg (http://www.hotrodjim.com/immages/projects/in_progress/PT-57_v2/Update2011.07.10/l-1.jpg) https://static1.pt-content.com/images/pt/2011/07/s2-1.jpg (http://www.hotrodjim.com/immages/projects/in_progress/PT-57_v2/Update2011.07.10/l-2.jpg) https://static1.pt-content.com/images/pt/2011/07/s3-1.jpg (http://www.hotrodjim.com/immages/projects/in_progress/PT-57_v2/Update2011.07.10/l-3.jpg) https://static1.pt-content.com/images/pt/2011/07/s4-1.jpg (http://www.hotrodjim.com/immages/projects/in_progress/PT-57_v2/Update2011.07.10/l-4.jpg)
The I’m having a little trouble making 3D surface files out of them but that’s just because my version of Solidworks doesn’t have the 3D scanning software and I’m forced to go to a friend’s place to use his premium copy so I haven’t had a lot of time to play with it. I also found out he can do the laser scan of the surface and then go in and get hard points with the FARO pointer. The points come in as a IGS file that will lay over the scan. The advantage to this is I don’t have to do any work to the scan to change it from a STL file into anything else. I have the hard points to measure from and I can see where something might interfere with the outside and change that.
So I showed this to a friend and so he asked me to supervise the scanning of his A-Body frame. After the scan it he called and decided he wants the back to Lay frame. So he asked if I could make a quick modification and make up some rear arches that will move the loop up 4 inches. It took 15 minutes with the scan data and everything’s to scale, take a look.

So my plan is twofold. One is to have the bottom of some of my other projects scanned so in the future I have all the body bracing, inner and outer fender, firewalls and core supports all in the computer before I start so I can build my frame and look to see if it will clear without having to spend a week moving the body, building a prototype moving everything around just to find out one section is .500 to far to the left and hitting a body brace or you can’t get the wheels off, the list goes on. The second part of the plan is to check against deviation from the design. When we’re done with the frame we’ll scan the first few out of the Jig to make sure they are all within speck and not warped all to hell. The best design is useless if you can reproduce it accurately.
More to come

Faro arm is a nice tool to have access to. Wish I had access lol. Had a local company do some scans for me, really helped with some of the parts I was designing.

Sorry for the silence. Unfortunately the truck has been dismantled for a new frame but has been sitting in piles for the better part of a year or two. Problem is that the economy told us that no one was willing to pay for C5/6 stuff and everyone just wanted C4 as "good enough". So I came up with our Weld it Yourself frame that Jigs itself and that idea has taken off.
You can watch my time-lapse here showing me welding one of these frames without a jig here.

And here's the 3D animation showing the details.

My plan is to get these babies selling them selves then redesign the PT-57's frame into a C5/6 (C7) DIY frame so someone else could build a similar frame at there home garage. We've already had over 20 of the C4 TriFive frames sold and more than half are finished welded with no problems from the owners other than minor fitting issues with old metal cars and a few minor mess-ups on my end of thing but we've gotten those straightened out too. You can read more about that here. http://www.trifive.com/forums/showthread.php?t=100996
I'm going to steel some bits off the PT-57 for my 57 4 Door Project to showcase the DIY frame but I've got some new lighter goodies in the works for the PT-57 as well, :stirthepot: Think 20lbs of boost on an aluminum 5.3L, 50lbs off the frame, lighter wheels, lighter rotors, and a better transmission. Should be a wet weight under 3000 lbs, Mawhahahahah!
Thanks again

I watched those videos. Pretty sweet. When are you gonna make something for a 1970 chevelle?

I haven't had too many people ask me about A bodies. What would you like to see? C4 or C5/6 suspension for a Chevelle?

Russell,
honestly I'm not sure which suspension design I'd like to see on there. I don't know the details of the pros and cons of those setups yet as I'm still learning. I would love to be able to say I actually welded my entire frame together, that's why I mentioned it!
This is an incredible build. I love so many things that you did to the truck. Been through Lulling several times and miss living in Austin. I really love all the details you've put into the truck and the frame is awesome. Next time I head to Texas I'll have to see if I can swing by.
I really like the idea of a DIY frame kit and glad you can keep your doors open. You all have too much talent to call it quits. Love the truck and looking forward to more progress.

Probably a C4 (1984-1996) suspension then. Its the best bang for the buck suspension out there. I'll put it on the tally list here at the shop.

Well, you can see the frame driving by, its in the grass out in front of the shop next to the powder coating sign.......
Thanks for the positive words of encouragement, we'll get back on the truck sooner than later and feel free to stop by and check out the shop. We're here all the time.
Later

Great build! Love the idea of the DYI frame! I also believe you would do well to come up with something for the GM A Body, '64-'72......
