How hard is it to add a return line to my stock 69 camaro tank?

I have seen some threads about installing an in-tank unit, but I think I will just stick to an external pump.

You can also drill and braze/solder a new return fitting into your existing sending unit.

The second line on those are vent returns. They are only 1/4 inch. Return line should be the same size as the fuel line.

Not true. "Most" factory systems are 3/8" feed, 5/16" return. A neck down to 1/4", if only for a very short length (ie don't plumb the whole return with 1/4", just step down at the tank), would not be a huge deal. As flow rates increase it becomes more of an issue. This would be totally fine with a 255 l/hr, but probably undesireable with an A1000 for example.

does the tank have to be sumped to use an external walbro 255 with that pickup?

It probably does not have to be, but at less than 1/4 tank you may run into regular fuel starvation problems. It will get worse on a road/AX course.
